Abstract
A polymeric web exhibiting a soft and silky tactile impression on at least one side thereof is disclosed. The silky feeling side of the web exhibits a pattern of discrete hair-like fibrils, each of the hair-like fibrils being a protruded extension of the web surface and having a side wall defining an open proximal portion and a closed distal portion. The hair-like fibrils exhibit a maximum lateral cross-sectional diameter of between 2 and 5 mils, and an aspect ratio from 1 to 3. Methods and apparatus for making the polymeric web utilize a three-dimensional forming structure having a plurality of protrusions being generally columnar forms having an average aspect ratio of at least about 1.
Claims (10)
1. A method for making a polymeric web exhibiting a soft and silky tactile impression on at least one side thereof, the method characterized by the steps of:
a. providing a forming drum comprising at least one vacuum chamber;
b. providing a forming structure, the forming structure being moveable upon the forming drum and comprising:
1) a plurality of forming structure interconnecting members that define a plurality of forming structure apertures, said forming structure apertures permitting fluid communication between opposing first and second surfaces of said forming structure;
a. providing a forming drum comprising at least one vacuum chamber;
b. providing a forming structure, the forming structure being moveable upon the forming drum and comprising:
1) a plurality of forming structure interconnecting members that define a plurality of forming structure apertures, said forming structure apertures permitting fluid communication between opposing first and second surfaces of said forming structure;
2) a plurality of protrusions extending from said first surface of said forming structure; and
3) said protrusions being generally columnar forms having an average aspect ratio of at least about 1;
c. extruding a precursor web directly onto the forming structure;
d. moving the forming structure adjacent the vacuum chamber;
e. applying vacuum at a sufficient level to induce a sufficient partial pressure to conform the polymeric web to the forming structure, thereby forming the polymeric web exhibiting a soft and silky tactile impression on at least one side thereof.
2. The method of Claim 1, further characterized in that the protrusions have an average height of at least 50 microns and adjacent protrusions have a center-to-center spacing of at least about 100 microns.
3. The method of Claim 2, further characterized in that the protrusions have an average height of at least 150 microns, an average aspect ratio of at least 2, and the center-to-center spacing of the protrusions is between about 100 microns and 250 microns.
c. extruding a precursor web directly onto the forming structure;
d. moving the forming structure adjacent the vacuum chamber;
e. applying vacuum at a sufficient level to induce a sufficient partial pressure to conform the polymeric web to the forming structure, thereby forming the polymeric web exhibiting a soft and silky tactile impression on at least one side thereof.
2. The method of Claim 1, further characterized in that the protrusions have an average height of at least 50 microns and adjacent protrusions have a center-to-center spacing of at least about 100 microns.
3. The method of Claim 2, further characterized in that the protrusions have an average height of at least 150 microns, an average aspect ratio of at least 2, and the center-to-center spacing of the protrusions is between about 100 microns and 250 microns.
4. The method of any of the preceding claims, further characterized in that the forming structure first surface defines a first surface area and the forming structure comprises at least about 1550 protrusions per square centimeter of first surface area.
5. The method of any of the preceding claims, characterized by the additional steps of:
providing a source of heat; and annealing the polymeric web by heating the polymeric web after the step of applying vacuum to conform the precursor web to the forming structure.

6. A method for making a macroscopically expanded, three-dimensional, apertured polymeric web from a substantially planar polymeric precursor web, said method characterized by the steps of:
a. providing said precursor web; said precursor web having a thickness;
b. providing a forming structure with opposed surfaces; said forming structure comprising a plurality of protrusions, said protrusions having an aspect ratio of at least 1; said forming structure comprising a multiplicity of forming structure apertures; said apertures placing said opposed surfaces of said forming structure in fluid communication with one another;
c. supporting said precursor web on said forming structure;
d. applying at least one fluid pressure jet to said precursor web to cause said precursor web to be formed into a macroscopically expanded, three-dimensional, apertured polymeric web comprising hair-like fibrils and apertures;
e. providing drying means for removing liquid from said apertured polymeric web;
and f. drying said macroscopically expanded, three-dimensional, apertured polymeric web directly on said forming structure.
a. providing said precursor web; said precursor web having a thickness;
b. providing a forming structure with opposed surfaces; said forming structure comprising a plurality of protrusions, said protrusions having an aspect ratio of at least 1; said forming structure comprising a multiplicity of forming structure apertures; said apertures placing said opposed surfaces of said forming structure in fluid communication with one another;
c. supporting said precursor web on said forming structure;
d. applying at least one fluid pressure jet to said precursor web to cause said precursor web to be formed into a macroscopically expanded, three-dimensional, apertured polymeric web comprising hair-like fibrils and apertures;
e. providing drying means for removing liquid from said apertured polymeric web;
and f. drying said macroscopically expanded, three-dimensional, apertured polymeric web directly on said forming structure.
7. The method according to Claim 6 further characterized in that said fluid pressure jet comprises re-heat means or high pressure water jets.
8. The method according to Claim 6, further characterized in that step (d) comprises two distinct steps:
a. forming macroapertures by applying a first high pressure fluid jet to said precursor web; and b. forming hair-like fibrils by applying a second high pressure fluid jet to said precursor web;
a. forming macroapertures by applying a first high pressure fluid jet to said precursor web; and b. forming hair-like fibrils by applying a second high pressure fluid jet to said precursor web;
9. The method according to Claim 6, further characterized by:
a. annealing said macroscopically expanded, three-dimensional, apertured polymeric web.
a. annealing said macroscopically expanded, three-dimensional, apertured polymeric web.
10. The method according to Claim 9, further characterized in that the drying and annealing steps are combined as one step.
