多年来,工业特别是运输工业一直在关注向诸如机动车辆之类的制造制品提供阻隔、密封、结构加强等的设计构件。作为示例,美国专利Nos.5,755,486、4,901,500和4,751,249描述了现有技术的装置。一般而言,这些构件包括其上布置有可激活材料的载体。这种构件的设计可能涉及多种因素,这些因素可能彼此矛盾。例如,一般期望这些构件相对便宜。但是,材料和加工这些构件的成本可能使成本上升,特别是在期望构件成形为包括一个或多个轮廓线的情况下。因此,本发明提供了一种有效解决竞争的设计因素或提供其它优点的用于加强、阻隔或密封的构件,这从以下说明将变得清楚。
发明内容
本发明涉及一种向诸如机动车辆之类的制造制品提供密封、阻隔、加强或这些的组合的工艺。根据该工艺,提供韧性载体构件,并使可激活材料与该韧性载体相关联,由此形成构件。优选地,可激活材料的体积是韧性载体的体积的至少500%。韧性载体、可激活材料或两者也按照该工艺成形,并且成形步骤通常包括以下至少之一或组合:1)将韧性载体成形为预定构造并将可激活材料模制到韧性载体上;2)将可激活材料模制到韧性载体上以形成构件,并以包括使韧性载体和可激活材料成形的方式将构件应用到制品结构;或3)将可激活材料布置在载体上,并弯曲载体的至少一部分以将载体和可激活材料附装到结构。

具体实施方式
本发明涉及提供一种适合于向制造制品提供密封、阻隔、加强或这些的组合的构件,以及一种用于形成该构件并将该构件应用到制造制品的一个或多个结构上的工艺。所述一个或多个结构和该构件一起形成一个系统或组件,该系统或组件由于该构件提供的功能特性(例如减小噪声、密封、强度、这些的组合等等)而一般期望用于制造制品。可以设想将该构件与诸如船、火车、建筑物、器具、住宅、家具等的各种制造制品的各种结构结合使用。但是,已经发现该构件特别适合应用于诸如机动车辆之类的运输车辆的结构或组件上。一般而言,可以设想将该构件应用到机动车辆的各种结构上,例如机动车辆的车身、车架、发动机、机罩、行李箱、保险杆、这些的组合等的部件。
该构件通常包括以下中的一个或多个:
i)韧性载体;
ii)布置在韧性载体上的可激活材料;和
iii)可选地,连接到载体、可激活材料或两者的一个或多个紧固件。
用于形成该构件的工艺通常包括以下步骤中的一个或多个:
i)提供韧性载体;
ii)将可激活材料与韧性载体相关联;
iii)成形可激活材料、韧性载体材料或两者;以及
iv)可选地,将一个或多个紧固件连接到可激活材料、载体或两者。
如这里所使用的,术语韧性在修饰载体时一般指载体具有一定程度的柔韧性以使得载体能够成形或形成。根据本发明的韧性材料通常具有小于约1000MPa的屈服应力但可以更大,更通常地小于约700MPa,更通常地小于约500MPa,甚至更通常地小于约350MPa,但通常大于约10MPa但可以更小,更通常地大于约70MPa,甚至更通常地大于约100MPa,甚至更通常地大于约250MPa。
合适的韧性载体材料可以包括但不限于聚合物材料(例如弹性体、塑料等)、金属、复合材料、纤维材料、以上这些的组合等。包括一种或多种金属或者基本上完全由其组成的材料特别适合于用作载体材料。示例性金属包括但不限于铝、钢、铁、镁、锌、铅、锡、钛、钼、钒、锆、铬、铜、钨、镍、银、金、铂、以上这些的组合等。
一般而言,韧性载体可以形成为各种构造。在一个实施例中,载体将由一个或多个韧性材料条形成。如这里所使用的,材料条是具有伸长的长度和最大直径的任何材料构造,其中最大直径大大小于伸长长度。例如,最大直径应该小于伸长长度的20%,更通常小于10%,甚至更通常小于2%,甚至更通常小于0.5%。伸长长度是当将条布置成大体直线时条的长度,并且最大直径是条大体垂直于长度的最大尺寸。于是,例如如果将卷曲的圆柱形丝展开布置成大体直线并且丝的最大直径大大小于伸长长度,则该丝可以认为是条。示例性的条包括丝、线圈、带、以上这些的组合等。
参照图1-3,示出适合用于本发明的合适载体材料的示例10、12和14。这些材料中每个都包括彼此交缠(例如交织)以形成材料10、12和14的多个(例如2、3、4、5或更多)条18。在图1中,载体材料10包括多个交织条18(例如线)。图2的载体材料12包括构造成蜂窝布置的多个条18(例如线)。而且,图3的载体材料14包括布置成形成相对较大开口20和相对较小开口22的多个条18(例如线)。一般而言,可以采用丝网,特别是金属或塑料丝网作为载体材料。
为了形成根据本发明的构件,通常使可激活材料与载体材料相关联(例如连接、布置在其上、围绕等等)。载体材料可以在可激活材料与载体材料相关联之前或之后形成为载体。例如,可以将载体材料切割形成期望形状的载体,之后可以将可激活材料与载体相关联。或者,可以使可激活材料与载体材料相关联,之后通过切割或以其它方式将载体材料形成为载体。
如本发明所用的,术语可激活材料用于指可以在暴露到一定条件下时被激活来固化(例如热固化)、膨胀(例如起泡)、软化、流动或以上这些的组合的材料。于是,对本发明可以设想激活可激活材料来执行前述动作中的仅仅一种或者前述动作的任意组合,除非相反指明。
各种可激活材料可以用于本发明的构件。在一个实施例中,可激活材料可以由热激活材料形成,并可以在暴露到热时流动、固化(例如热固化)、膨胀(例如起泡)、或以上这些的组合。可激活材料可以摸上去大体是干燥的并基本上是非粘性的,或者可以是粘性的,并且在任一情况下都可以形成为任何形式的期望图案、布置或厚度,并可以具有基本上均匀的厚度或可变的厚度。示例性的可膨胀材料包括通过L&L Products,Inc.of Romeo,Michigan可获得的L-7102和L-7220泡沫材料。另一示例性可膨胀材料在2004年6月15日递交的题为“Expandable Material”的美国专利申请No.10/867,835中公开,该申请的内容通过引用而全都结合在此。
尽管其它热激活材料是可能的,但优选的热激活材料是可膨胀聚合物或塑料,并优选可发泡。特别优选的材料是可发泡或密封材料,包括或基于EPDM、弹性体、环氧树脂、丙烯酸脂或醋酸盐、以上这些的组合等,其可以用于结构、密封、阻隔、声学或以上这些的组合。例如但不限制,泡沫材料可以是环氧基材料,包括可以具有α-烯烃的乙烯共聚物或三元共聚物。作为共聚物或三元共聚物,该聚合物由两种或三种不同单体组成,所述单体即能够与相似分子链接的具有高化学反应性的小分子。
多种密封、阻隔或声学泡沫材料在本领域中已知并可以用于本发明。典型的泡沫材料包括基于聚合物的材料,例如环氧树脂或基于乙烯聚合物(例如EMA、EVA等),其在与合适成分(通常是发泡和固化剂)复合时,当施加热或出现特定环境条件时以可靠和可预测的方式膨胀和固化。从对于热激活材料的化学角度,泡沫材料通常开始加工为可流动热塑性和/或可热固化材料。通常,该材料将在固化时交联(例如热固化),这使得材料不能进一步流动。
该优选可发泡或可激活材料相对于现有技术材料的一个优点在于优选材料可以以多种方式加工。优选材料可以通过注塑模制、挤压、压缩模制或用小型涂覆器加工。这使得部件设计的形成和产生超过了大多数现有技术部件的能力。
虽然已经公开了优选材料,但也可以使用其它材料,特别是热激活或以其它方式通过环境条件(例如湿度、压力、时间、化学反应等)激活并在用于选择应用的合适条件下以可预测和可靠的方式固化的材料。当然,该材料也可以由不可固化材料、不可膨胀材料或其它材料形成。于是,在激活时,材料可以:软化、固化和膨胀;仅仅软化和固化;仅仅固化;仅仅软化;或者可以不可激活。
可膨胀材料的一个示例是美国专利No.6,131,897中公开的环氧基树脂材料,该专利的教导通过引用而结合在此。某些其它可能的材料包括但不限于聚烯烃材料、至少一个单体类型是α-烯烃的共聚物和三元共聚物、苯酚/甲醛材料、含苯氧基的材料、以及具有高玻璃转化温度的聚亚安酯材料。还参见美国专利Nos.5,766,719、5,755,486、5,575,526和5,932,680(通过引用而结合)。还可以采用包括嵌段异氰酸盐的聚亚安酯材料。一般而言,材料的期望特性包括高玻璃转化温度(通常大于70摄氏度)和粘附耐久性。这样,该材料一般不会与汽车制造商所采用的材料系统干涉。
其它示例性可膨胀材料可以包括以下中两种或更多种的组合:环氧树脂、聚苯乙烯、苯乙烯-丁二烯-苯乙烯(SBS)嵌段共聚物、丁二烯丙烯腈橡胶、无定形硅石、玻璃微球、偶氮二甲酰胺、尿素、双氰胺。这些材料的示例以商标名SIKAELASTOMER、SIKAREINFORCER和SIKABAFFLE销售,并可从Sika Corporation,Madison Heights,MI商业购买。
在材料是热激活、热膨胀材料的应用中,与构成泡沫材料的材料的选择和配方相关的重要考虑是材料反应或膨胀并可能固化所发生的温度。通常,当泡沫材料与汽车部件一起在升高的温度或更高的施加能量水平下加工时,例如在喷漆、底漆或电喷涂烘烤或固化步骤期间,泡沫材料在更高的处理温度(例如在汽车组装厂遇到的温度)变得可反应。虽然汽车组装操作中遇到的温度可以在约148.89℃到204.44℃(约300°F到400°F)的范围中,但车身和涂料车间应用通常约93.33℃(约200°F)或稍高。如果需要,发泡剂激活剂可以包括到成分中以导致在以上范围之外的不同温度下膨胀。一般地,合适的可膨胀泡沫材料具有范围从约0到超过1000%的体积膨胀范围(例如,材料的原始未膨胀体积的大于50%、100%、200%或500%的体积膨胀)。
通过使用阻隔技术、根据本领域公知的教导的压铸应用、可以包括使用阻隔和气囊系统的可泵送应用系统、以及可喷溅应用,材料或介质可以至少局部涂有沿着模具布置的具有阻尼特性的活性聚合物或其它热激活聚合物(例如基于可成形热熔粘合剂的聚合物或者可膨胀的结构性泡沫材料,其示例包括烯烃聚合物、乙烯聚合物、含热塑性橡胶的聚合物、环氧树脂、聚氨酯橡胶等)。
成形
一般地,本发明的构件的成形可以使用多种不同技术实现,例如挤压、模制(例如压缩模制、注塑模制、发泡模制等)、机加工、以上这些的组合等。这种成形一般包括使一种或多种大量可激活材料与载体和/或载体材料相关联。可激活材料可以直接或间接连接或附装到载体。但是,通常可激活材料绕载体的主要部分布置(即围绕)。在这样一个实施例中,通常期望可激活材料围绕载体的至少30%但可能更少,更通常至少50%,甚至更通常至少80%,更通常至少90%或甚至100%。
根据一个优选实施例,可激活材料绕载体注塑模制。在这样一个实施例中,载体材料形成为用于形成载体的期望形状和/或尺寸。然后将载体置于注塑模制机器的模具中,并绕载体封闭该模具。将可激活材料以基本流体状态注入模具中,并允许其基本围绕和粘附到载体。然后,从模具移除包括载体和可激活材料的构件。

另外可以设想根据本发明的构件包括例如粘性剂、机械紧固件、磁体等的一个或多个紧固件,以帮助将构件组装到制造制品(例如机动车辆)的结构上。这样的紧固件可以由与载体、可激活材料或两者相同的材料整体形成(例如模制)。或者,所述一个或多个紧固件可以形成并单独附装到构件。作为一个示例,可激活材料的一部分可以注塑模制成从构件向往伸出,使得该部分可以过盈配合到制造制品的结构的开口中。或者,载体的一部分可以从构件向往伸出并以相同方式附装。作为另一替代,可以将诸如双面胶带、磁体或推针或者其它机械紧固件的单独紧固件附装到构件,然后可以将该紧固件附装(例如粘附、磁吸引或过盈配合)到制品的结构上。
应用
根据本发明的构件可以应用到各种制造制品的各种结构上的各个位置。一般地,按照本发明的构件十分适合于应用到限定内腔的结构。在这种情况下,构件可以布置在腔内,并且该构件的可激活材料可以在暴露到例如热的条件(例如在电喷涂、底漆或涂料烘烤炉中)下时激活,以膨胀和/或粘附到限定腔的结构的壁,从而向该结构提供阻隔、密封或加强。
已经发现本发明的构件特别适合于应用于机动车辆的结构上。如图6可见,示出了机动车辆的结构44(例如立柱),其中结构44包括限定内腔48的壁46。为了示例,图5的构件30的形状使得其轮廓对应于图6的结构44的腔48的形状。于是,构件30可以布置在腔48中,其中在构件的外周和限定腔48的壁46之间具有相对较小的间隙(例如小于2.5cm,更通常小于1.0cm,甚至更通常小于0.4cm,甚至更通常小于0.2cm)。当然,该构件也可以大大小于腔。
在将构件30布置在腔48中之后,激活可激活材料以膨胀(例如发泡)、固化(热固化)并粘附到结构44的壁46。如果构件30设计成向结构44提供阻隔、密封和/或噪声减小,可激活材料通常将膨胀到原始未膨胀体积的至少500%(尽管可以更小),更通常地至少800%,甚至更通常地至少1400%,从而构件并特别是激活材料(例如泡沫材料)基本上整个横跨腔48的横截面。如果构件设计用于加强,则可激活材料将通常膨胀到其原始未膨胀体积的至少5%(尽管可以完全不膨胀),但通常小于600%,更通常地小于400%,甚至更通常地小于250%。当然,构件可以对结构提供阻隔、密封和加强的组合,从而其进行以上的任何组合。而且,构件可以包括两种或更多不同可激活材料,以帮助提供前述功能特性的组合。
替代实施例
图7和8示出根据本发明的不同实施例的构件50。将理解到图7和8的构件50的特征可以附加到前述实施例或者作为前述实施例的替代,并且前一实施例的特征可以用于图7和8的构件50。图7和8的构件50包括韧性载体52、绕载体52布置并基本上围绕载体52的可激活材料54、以及可选的一个或多个紧固件58。
韧性载体52可以设置成具有多个加宽部分60的细长条,这些加宽部分60具有多个延伸进入和/或穿过载体52的开口62(例如通孔)。载体52可以由本文所讨论的任一材料形成为合适的韧性载体。
紧固件58示为机械紧固件,更具体地为推针。紧固件58可以附装到(例如粘附到、过盈配合到)载体52、可激活材料或两者。在所示实施例中,通过将各个紧固件58的细长部分64分别延伸穿过载体的开口62而将紧固件58过盈配合到载体52。
可激活材料54可以是本文所讨论的任一可激活材料,并可以注塑模制、挤压或以其它方式绕载体52成形和/或应用到载体52。优选地,尽管并非必要的,如所示实施例中的,可激活材料绕载体52以及一个或多个紧固件58的至少一部分成形。
构件50可以根据各种技术应用到制造制品的结构上。作为一个示例,构件50的紧固件58可以过盈配合到机动车辆的结构的开口(例如通孔)中,从而可激活材料位于结构的腔中。作为替代,紧固件58可以过盈配合到辅助载体的开口中,并且辅助载体与构件50一起可以布置在结构的腔中。
有利地,韧性载体52允许构件在应用期间成形(例如弯曲)以适应结构或辅助载体的轮廓,由此允许构件更容易地附装到其上。如图8A所示,构件50应用到成型或弯曲的基体66(例如结构或辅助载体)上,并且构件50被弯曲或成型来适应基体66的弯曲或成型表面。优选地,在定位在腔内之后,可以如前所述激活可激活材料以对结构提供加强、阻隔或密封。
图9和10示出根据本发明的一个不同实施例的构件80。将理解到图9和10的构件80的特征可以附加到前述实施例或者作为前述实施例的替代,并且前一实施例的特征可以用于图9和10的构件80。构件80包括韧性载体82、布置在载体82上和/或绕载体82布置的可激活材料84、以及可选的一个或多个紧固件88、90。
韧性载体82可以设置成由细长条形成的框架(示为矩形)。载体82可以由本文所讨论的任一材料形成为合适的韧性载体。
紧固件88、90示为机械紧固件,更具体地为突部,其优选可弯曲并由与载体82相同的材料成一体地形成。如图所示,第一紧固件88从载体82的一侧伸出,第二紧固件90从载体82的相反侧伸出。第一紧固件88大体为钩形。
可激活材料84可以是本文所讨论的任一可激活材料,并可以手动、自动或以其它方式应用到载体82。如果可激活材料84是粘性的,则可能期望用释放纸覆盖材料的一个或多个表面,该释放纸可以恰好在将构件80应用到结构之前从材料移除。在所示实施例中,可激活材料84具有与载体82的形状大体对应的形状(例如矩形),并且材料84粘附到载体82的至少一个表面94。
构件80可以根据各种技术应用到制造制品的结构上。在图11中,构件应用到车辆的立柱结构98上。如图所示,立柱结构98包括示为车身侧内部的第一构件100、示为车身侧加强件的第二构件102和示为车身侧外部的第三构件104。通过将第一紧固件88延伸穿过构件102中的开口并将第一紧固件88钩接到第二构件102的边缘上,而将构件80附装到结构98的第二构件102。之后,通过绕第二构件102的远端处的边缘弯曲第二紧固件90,而弯曲第二紧固件90并将其钩接到该边缘上,以至少暂时将构件80紧固到结构98并具体紧固到第二构件102。
优选地,在定位在腔内之后,可以如前所述激活可激活材料以对结构提供加强、阻隔或密封。在所示具体实施例中,将构件80在腔110内激活,该腔110在第一构件100和第三构件104之间限定,并且可以激活可激活材料以不仅向结构98提供加强(例如抵抗翘曲),而且在两个加强件(例如用于结构98的第二构件102和下加强件112)之间提供相对较强的加强连接。
除非相反指明,这里所述的各种结构的尺寸和几何形状不会限制本发明,其它尺寸或几何形状也是可以的。通过单个集成结构可以提供多个结构部件。或者,可以将单个集成结构分成分离的多个部件。此外,虽然可能已经在仅仅一个所示实施例的上下文中描述了本发明的特征,但这样的特征可以与其它实施例的一个或多个其它特征组合,以用于任何给定应用。从以上还将认识到这里的独特结构的制造及其操作也构成按照本发明的方法。
已经公开了本发明的优选实施例。但是,本领域普通技术人员将认识到在本发明的教导的范围内可以进行某些修改。因此,应该研究以下权利要求以确定本发明的真实范围和内容。

Claims (17)

1.一种形成和/或应用用于密封、阻隔或加强制造制品结构的构件的工艺,所述工艺包括:
提供韧性载体;
使可激活材料与所述韧性载体相关联,由此形成所述构件,其中可激活材料的体积是所述韧性载体的体积的至少500%;
使韧性载体、可激活材料或两者成形,其中成形步骤包括以下至少之一:
i.将韧性载体成形为预定构造并将可激活材料模制到韧性载体上;
ii.将可激活材料模制到韧性载体上以形成所述构件,并以包括使韧性载体和可激活材料成形的方式将所述构件应用到制品的结构;或
iii.将可激活材料布置在载体上,并弯曲载体的至少一部分以将载体和可激活材料附装到结构。
2.根据权利要求1所述的工艺,其中韧性载体具有小于约700MPa且大于约100MPa的屈服应力。
3.根据权利要求1或2所述的工艺,其中可激活材料大体干燥且基本无粘性。
4.根据权利要求1、2或3所述的工艺,其中韧性载体由金属形成。
5.根据权利要求1、2、3或4所述的工艺,其中韧性载体由一个或多个条形成。
6.根据权利要求1、2、3、4或5所述的工艺,其中使可激活材料与韧性载体相关联的步骤包括用可激活材料基本围绕韧性载体。
7.根据权利要求1-6中任一项所述的工艺,其中韧性载体由彼此交缠的多个条形成。
8.根据权利要求1-7中任一项所述的工艺,其中韧性载体由丝网形成。
9.根据权利要求1-6中任一项所述的工艺,其中韧性载体由单个条形成。
10.根据权利要求1-5中任一项所述的工艺,其中:
i.韧性载体具有框架部分以及第一突部和第二突部,第一突部成钩形;
ii.使韧性载体成形的步骤包括绕结构的第一边缘钩接第一突部和绕结构的第二边缘弯曲第二突部。
11.根据权利要求1-6中任一项所述的工艺,将所述构件附装到结构或辅助载体,其中附装所述构件的步骤包括使包括韧性载体和可激活材料的所述构件成形以适应所述结构或辅助载体的一个或多个轮廓线。
12.根据权利要求11所述的工艺,其中成形的步骤包括弯曲或弯折所述构件。
13.根据权利要求11或12所述的工艺,其中韧性载体的形式为具有多个通孔的单个细长条。
14.根据权利要求11、12或13所述的工艺,其中韧性载体包括多个加宽部分,多个通孔中的每个穿过相应加宽部分。
15.根据权利要求13或14所述的工艺,还包括:
使多个紧固件延伸穿过多个通孔,其中附装所述构件的步骤包括将所述紧固件附装到所述结构或辅助载体。
16.根据权利要求15所述的工艺,其中可激活材料绕所述多个紧固件的至少一部分模制。
17.根据权利要求1-6中任一项所述的工艺,其中可激活材料是在暴露到电喷涂或烘烤炉中的温度时发泡、膨胀和固化的热激活热固性材料。
