Description
发明背景
本发明涉及建筑结构,更具体地,涉及家庭、办公室、和其它建筑的墙壁所用的材料组件,这些建筑要求对风、水、或外界温度有绝缘性能。
普通的墙壁结构是如图1A和1B所示的木制框架结构。在这种类型的结构中,使用木质墙筋制成墙高为WH的具有内部支承构件2的外框1。将玻璃丝或纤维素纤维绝缘板3置于墙筋之间。图1B是一个框架结构的横截面,该结构也使用了下列外部板(exterior sheet):聚苯乙烯泡沫片材、胶合板、或定向线板(oriented strand board)4,其与框架部分相连,构成墙壁的外部。如果需要,外部墙壁可以由塑料薄膜材料(例如TyvekTM膜)5覆盖。
以分开的步骤在墙筋之间安装玻璃丝、纤维素纤维、或其它绝缘材料,例如“原位发泡(blown-in-place)”的泡沫材料通常是件费时的过程。基于纤维的绝缘材料的纤维如果被吸入经常有刺激性,而用于该类绝缘材料的基于甲醛的树脂中可能含有游离的甲醛。在现场制备的原位发泡泡沫材料除了在其使用时可能涉及的化学品暴露风险外,在发泡和安装过程中经常难于精确控制而导致废材料过量。上述的所有绝缘材料在长期使用中可能在墙壁内老化和部分塌陷,导致绝缘性能的下降。而且,这些材料可能吸潮并易出现霉菌生长。
发明概要

优选实施方式的详细描述
本发明的墙壁组件所用的支承构件可以是任何具有足够压缩性质,用作能够支承与其相连的建筑组件重量的结构构件,并具有合适形状和尺寸的材料。合适的材料的例子包括木材、模塑的基于聚合物的材料、铝、钢和水泥。支承构件优选为垂直放置的墙筋,如通常在框架建筑结构中用作与外部盖板或侧板和/或干饰面内墙相连的立柱。
国家或地区建筑标准经常规定支承构件结构的尺寸和材料。因此,片材的优选尺寸和材料可能根据建筑的类型、设计和地点有所不同。例如,在美国单一框架单元的房屋,支承构件的横截面尺寸通常为大约1到3英寸乘大约3到8英寸,最普通的尺寸为标称的2×4、2×6、2×8、2×10或2×12英寸,实际尺寸均比标称尺寸小大约1/2英寸。然而,泡沫板上墙槽可以制成适合任何尺寸的支承构件的尺寸。支承构件的长度也取决于许多不同因素,在本发明中没有特别的限制。典型的长度从1英尺到16英尺或更长,4-12英尺最为典型。
支承构件的间距通常也被不同的建筑标准所规定。典型地,相邻的支承构件大致规则地隔开(即,该间距的变化不能超过支承构件的标称间距的大约10%),而且有至少大约12英寸间隔。在美国,相邻的垂直支承构件的中心间距最典型为16英寸。因为用手建造墙壁时很难得到完全相等的间距,因此本发明的一个优点在于:在支承构件之间使用可压缩的且有弹性的泡沫材料,即使支承构件的间距不完全相等,仍可使泡沫材料适当充满所有的可用空间。
可用任何合适的方法建造建筑墙壁组件。在一种实施方式中,该方法可能包括连接各支承构件制成合适的框架,而后将该框架与其它建筑组件相连以保持其垂直姿态。下一步,将泡沫片材放置在与框架相邻的位置,推压该框架使支承构件进入墙槽。也许需要一个或几个人站在有墙槽侧,按压墙槽附近的泡沫材料,并引导墙槽覆在支承构件周围。另一种实施方式中,在将该框架与其它建筑组件相连之前,先将泡沫材料插入该框架中。
本发明的另一个优点在于该泡沫片材,如果需要,可以作为建造框架组件的模板。在这种实施方式中,先将泡沫片材摆放在平的表面上,有墙槽面朝上。下一步,垂直的支承构件放置在墙槽内,该框架的水平构件可以用任何合适的方法与垂直构件相连。这种方法也可以更容易地在泡沫片材实施方式中实现弹性泡沫材料在支承构件周围的最绝缘安装,其中墙槽的宽度非常接近支承构件的准确宽度。
如图2A和2B所示,本发明的聚合物泡沫片材通常呈具有六个面的板形,在主侧面10和11的至少一个上具有至少一个墙槽13,以适应支承构件的形状。此处所用术语“片材”意指基本上平的制品(除了制品表面存在墙槽外),其厚度基本上小于其宽度和长度,包括通常被称为“厚板”或“板”的具有一定厚度的制品。墙槽的尺寸使其容纳并牢固地安装在支承构件周围,因此在支承构件的两个主侧面和泡沫材料之间没有让空气畅通无阻的空隙。每个墙槽可以是泡沫片材主侧面边缘上的切口(cutout)12的形式,或是与支承构件的两个对应面相挤压的通常呈U字型槽13的第二种形式。
在图2B中,在墙壁结构中所示泡沫片材14和15与支承构件20和21的主侧面16,17,18和19相接触。第一种类型的墙槽可以具有H1的高度和W1的宽度。墙槽12的宽度W1约等于,优选略小于支承构件21宽度的1/2。当两个泡沫片材在墙壁结构中连接时,泡沫片材14和15连接侧的墙槽一起形成了较宽的墙槽,后者可牢固地安装在插入的支承构件21的周围。当泡沫片材宽于两个相邻的支承构件间的间距时,该片材将含有一个或多个较宽的U字型墙槽13。这些较宽的墙槽具有W2的宽度,约等于或优选略小于支承构件对应的宽度,因此当泡沫片材与墙壁结构相连时,较宽的墙槽13牢固地安装在支承构件20的周围。在本实施方式中,墙槽12和13的高度H1和H2约等于支承构件20和21的高度。
优选墙槽12和13足够牢固地安装在支承构件周围,最小化或消除在墙壁组件中空气可畅通无阻地通过的空隙。
至少泡沫片材中与墙槽邻近的部分是可压缩和有弹性的。这使得泡沫材料能够不用撕破泡沫材料就可使支承构件牢固地插入到墙槽中。当泡沫材料与支承构件相接触时,与墙槽相邻的泡沫片材的区域可进行必要的压缩使支承构件放入墙槽更容易。泡沫材料的可压缩和有弹性的部分在支承构件的插入后膨胀,因此至少部分地充满了支承构件侧面的微小不规则侧面,确保支承构件在墙槽中牢固安装。
该墙槽优选跨越整个泡沫片材的长度。墙槽的高度可根据相应支承构件的高度而变化。优选为墙槽的高度至少为约1英寸到约11-1/2英寸,但不应超过相应支承构件的高度。更优选为墙槽的高度约等于支承构件的高度,因为这种方式可获得最大的结构支承和绝缘性能。
虽然整体泡沫片材可以是可压缩和有弹性的材料,如图2A所示,然而仅需要与板相邻的泡沫片材部分为可压缩和有弹性的。泡沫片材的其它部分可以更硬。
本发明的第二种实施方式如图3A和3B所示。在图3A中,泡沫片材包含由硬泡沫材料制成的部分31和由可压缩和有弹性的泡沫材料制成的部分32和33。32和33两部分由墙槽34分开,其中将安装支承构件。如图所示,该泡沫片材具有由一个单一墙槽分开的两部分。然而,用相应较多数量的墙槽分隔较多数量的部分仍属于本发明的范畴。如图2A和2B所示,在图3A的泡沫片材的边缘有切口墙槽35和36,与U字型墙槽34相平行。在图3B中,表示了置于墙壁结构的如图3A所示类型的但具有3个U字型墙槽的泡沫片材,其中支承构件37,38和39牢固地安装在不同墙槽之中。

图6解释了本发明的另一实施方式。在此实施方式中,硬泡沫材料60构成了泡沫片材的大部分。可压缩和有弹性的泡沫部分61,62,63,64,65和66与墙槽67,68,69和70相邻。部分61,62,63,64,65,和66仅需要有足够的厚度,可以充分压缩使支承构件插入与该部分相邻的墙槽中,而后再膨胀使前述支承构件牢固地安装于其中。在此实施方式中,部分61,62,63,64,65,和66为大约1/8英寸到大约4英寸厚,优选为大约1/8英寸到大约1英寸厚。
泡沫片材的总体宽度和长度优选经选择后使其尺寸和重量易于由建筑工人操作。在美国,聚合物泡沫绝缘板通常以48英寸的宽度销售,可以容易地与支承构件中心间距16英寸的标准框架结构相适应。类似地,本发明的泡沫片材优选制造成宽度与所建墙壁的支承构件间距的倍数相等。宽度优选为大约12英寸到96英寸,更优选为32到64英寸。板的长度没有限制,可根据方便加工来选择。在框架结构中经常使用大约4到大约6英尺的长度,并适用于本发明的板。
如上所述,该聚合物泡沫片材具有至少一个可压缩和有弹性并优选具有防水和热绝缘性能的部分。此处“可压缩和有弹性”的泡沫材料是指在15磅/平方英寸的载荷下可使4英寸厚的泡沫部分压缩和变形至少10%,但该变形在载荷消除后至少80%可逆。而且,此处“硬”泡沫是指在15磅/平方英寸的载荷下使4英寸厚泡沫样品压缩小于10%(根据ASTM Test No.D-161-94测定)。
可用于制造可压缩和有弹性泡沫材料的聚合物的例子包括聚乙烯、聚丙烯、聚氨酯、乙烯/醋酸乙烯酯、聚氯乙烯、酚醛树脂、乙烯-苯乙烯共聚体,以及上述的混合物。优选该制品为聚乙烯或聚丙烯的泡沫材料,最优选为聚乙烯和聚丙烯的共混物的泡沫材料。该泡沫材料优选为憎水的。
该可压缩和有弹性的泡沫材料优选具有20到80%的开孔。优选地该泡沫材料具有至少30%的开孔,更优选至少35%的开孔,最优选至少40%;但优选不能超过70%,更优选不能超过60%(根据ASTMD2856-94测试)。泡沫片材的开孔的最佳数目根据下列决定:使泡沫材料安装在支承构件之间且在使用之前被压缩成确定尺寸或形状便于储藏和运输(适于使用开孔数目多的材料)所需的压塑程度,和泡沫片材所需的绝缘性能(因为泡沫中的闭孔倾向于赋予绝缘和阻挡性能)。优选地,该可压缩和有弹性的泡沫材料具有至少0.3磅/立方英尺(pcf)的密度,优选为至少0.4pcf,最优选为至少0.5pcf;但优选不大于1.4pcf,更优选不大于1.2pcf;最优选不大于1.0pcf(根据ASTM D-1622-93测定)。优选地,该可压缩和有弹性的泡沫材料具有每英寸绝缘R值为至少3.0,更优选为至少3.8,最优选为至少4.0(根据ASTM C-518-91测定)。
如果可压缩和有弹性的泡沫片材邻近墙槽的部分是高弹性的且具有足够数目的开孔,在泡沫材料中该墙槽的宽度可能不需要比窄缝宽许多。当支承构件放入本实施方式的墙槽中时,墙槽附近的泡沫沿离开墙槽的方向被压缩,并且在支承构件放好后保持某种压缩的状态。最佳的墙槽和弹性部分的宽度可能取决于,例如,墙筋的尺寸和放置的不同。如果弹性泡沫材料具有较少的开孔,优选墙槽不能过小,防止在支承构件放置于墙槽中后墙槽之间的泡沫材料部分弯曲而突出于墙板外。
没有可容纳支承构件的墙槽并构成建筑外墙或内墙的泡沫片材的主侧面优选具有厚度T(如图2-6所示)至少为0.5英寸,但优选不超过3.0英寸,最优选不超过1英寸。
泡沫片材的墙槽可用任何合适的方法制备,例如通过切割墙槽成块状泡沫,模塑泡沫成所需形状,或将泡沫材料挤出通过生产所需剖面的模头。该泡沫片材可以是任何合适的尺寸。其长度优选为与支承构件相同。泡沫片材的长度优选为至少8英尺;但优选不超过24英尺,更优选不超过20英尺。最优选的长度为8英尺,12英尺和16英尺。其宽度优选为至少32英寸,最优选的长度为32英寸,64英寸和128英寸。其厚度优选为至少2英寸,更优选为至少4英寸;但优选不超过10英寸,更优选不超过8英寸,最优选不超过6英寸。
本发明的泡沫片材可以含有合适数目的墙槽以容纳任何数目的支承构件。优选地,所有墙槽均处于泡沫片材的一个主侧面上,而另一面则构成墙壁组件的外部。该泡沫片材也优选含有至少一个与泡沫片材的边缘平行的U字型墙槽使之安装在支承构件的周围,和两个在泡沫片材边缘上并与U字型墙槽平行的的L字型墙槽。
如图3-6所表示的实施方式中,几种不同泡沫材料的型材可以被共同挤出、层压在一起、或用合适粘合剂粘贴在一起,构成具有所需墙槽的多层泡沫片材。然而,任何情况下该泡沫片材至少一部分为柔韧和有弹性的,该部分的长度和高度与和其相邻的任何墙槽相同,其宽度应允许墙槽在框架建筑结构中能容纳并牢固地安装在支承构件的周围。该泡沫型材可能在下列方面中有一项或几项不同,例如:组成、密度、开孔百分比、或加工方法。这样的实施方式在选择泡沫材料用于特殊功能上有很大的灵活性。例如,一个更坚硬的泡沫层可以用在泡沫片材中形成厚度为T的泡沫片材的较大的平侧面部分的部分中,该泡沫片材可用作基层或支承,后者可与其它内部或外部建筑结构,例如外部侧面相连。
除了上述可发泡的聚合物外,聚苯乙烯也可用于制备该制品的这个部分。该层优选为与该制品在支承构件之间的部分相比具有较高的闭孔百分比。优选地,该硬泡沫材料是具有至少60%闭孔的基本上闭孔的泡沫材料,更优选为至少80%,最优选为至少90%。优选地,该硬泡沫材料具有至少0.8pcf的密度,更优选为至少1pcf,最优选为至少1.2pcf;但优选不超过2.5 pcf,更优选为不超过2.2pcf,最优选为不超过2pcf。该硬泡沫材料的高度优选为至少0.5英寸,优选不超过3英寸,更优选为不超过1英寸。
该泡沫片材优选在构成墙壁组件的内部和外部部分的片材部分具有一个完整的外层,作为制品的防潮层。泡沫外层用大多数模塑和挤出的方法制备,所以上述泡沫片材的该部分优选不含任何切割的泡沫面。制品中与墙壁内部部分相对的该部分的泡沫外层降低从建筑物内部蒸气传输到墙壁之中,其可以降低或消除在墙壁内部使用塑料薄膜防蒸气层的需求。这些膜经常用于防止过多水分从建筑物内部迁移到墙壁中,因为这些水分可能导致墙筋和墙筋之间的绝缘材料发霉或变质。然而,如果在施工过程中墙筋因降雨或降雪而变湿,在墙壁的内部和外部部分使用这些膜可能留住水分,可能导致墙壁内部霉菌的生长。消除这些塑料片材可以让支承构件内部的水分离开墙壁,从而可能降低霉菌生长的数量。
Claims (22)
1.一种具有两个主侧面和在至少一个上述主侧面上有至少一个墙槽的绝缘聚合物泡沫片材,
其中至少该泡沫片材与该墙槽相邻的部分为可压缩和有弹性的,所述部分和与其相邻的墙槽有相同的长度和高度;
其中每个墙槽和可压缩部分均具有一定宽度,允许该墙槽在框架建筑结构中容纳并牢固地安装在支承构件周围。
2.根据权利要求1的泡沫片材,在该片材的一个主侧面上具有至少3条彼此平行并与片材边缘平行的墙槽。
3.根据权利要求1的泡沫片材,其中所有的墙槽只处于该片材的一个主侧面上;其中该片材由至少两种不同的泡沫材料组成;其中该泡沫片材没有墙槽的侧面为闭孔含量至少60%的硬泡沫材料,而有墙槽的侧面为开孔含量至少40%的可压缩和有弹性的泡沫材料。
4.根据权利要求3的泡沫片材,其中还含有平面层,该层材料的密度比该硬泡沫材料高,该层与片材的主侧面相平行。
5.根据权利要求3的泡沫片材,其中硬泡沫层决定了墙槽的底部,并且与墙槽相邻的有弹性泡沫材料部分不与该泡沫片材相连。
6.根据权利要求1的泡沫片材,具有8英尺到16英尺的长度和6到2英寸的高度。
7.根据权利要求1的泡沫片材,其中泡沫材料的可压缩和有弹性的部分具有20到80体积%的开孔。
8.根据权利要求1的泡沫片材,其中聚合物泡沫材料为憎水的。
9.根据权利要求1的泡沫片材,其主侧面具有完整的外层。
10.一种建筑墙壁组件,包含:
(a)多个支承构件;和
(b)在其两个主侧面中的至少一个上有至少一个墙槽的绝缘
聚合物泡沫片材,
其中至少该泡沫片材与该墙槽相邻的部分为可压缩和有弹性的,所述部分和与其相邻的墙槽有相同的长度和高度;
其中至少有一个所述支承构件置于所述墙槽中,该墙槽牢固地安装在所述支承构件周围。
11.根据权利要求10的组件,其中支承构件被排列成使之具有16英寸的大约相等的中心间距。
12.根据权利要求10的组件,其中聚合物泡沫材料是憎水的。
13.根据权利要求10的组件,其中墙槽为U字型,且具有比支承构件宽度小的宽度。
14.根据权利要求10的组件,其中泡沫片材的长度在与支承构件相接触的位置与每个支承构件的长度相同。
15.根据权利要求10的组件,其中墙槽的长度与片材的长度相同,且墙槽的高度与支承构件的高度相同。
16.根据权利要求10的组件,其中泡沫片材在其中一个主侧面上至少有3条墙槽,它们彼此平行且与片材的边缘平行。
17.根据权利要求10的组件,其中所有的墙槽只处于该片材的一个主侧面上;其中该片材由至少两种不同的泡沫材料组成;该泡沫片材没有墙槽的侧面为闭孔含量至少60%的硬泡沫材料,而有墙槽的侧面为开孔含量至少40%的可压缩和有弹性的泡沫材料。
18.根据权利要求17的组件,其中泡沫片材还含有平面层,该层材料的密度比该硬泡沫材料高,该层与片材的主侧面相平行。
19.根据权利要求18的组件,其中硬泡沫层决定了墙槽的底部,并且与墙槽相邻的有弹性泡沫材料部分不与该泡沫片材相连。
20.根据权利要求10的组件,具有8英尺到16英尺的长度和6到2英寸的高度。
21.根据权利要求10的组件,其中泡沫材料的可压缩和有弹性的部分具有20到80体积%的开孔。
22.根据权利要求10的组件,在片材的构成墙壁的内部和外部部分的部分具有完整外层。
