背景技术
在整个说明书的现有技术中的任何讨论无论如何不应当认为承认这种现有技术是广泛公知的或形成本领域的部分普通常识。

涂料可分成两大组,即修饰涂料和功能涂料,其中修饰涂料主要用于美学目的,功能涂料给所得产品提供某些额外的结构或其它性能特性。
涂敷技术在很大程度上取决于涂料组合物的性能和待涂布的基层或产品。手工涂敷和喷涂等是最常用的,但它们限制待涂敷的涂料种类并实际上限制待涂敷的建筑产品。例如,当使用喷涂技术时,人们必须确保涂料组合物的流动性足以通过喷嘴,且同时待涂布的基材必须足够坚硬以耐受喷涂的冲击。
对于某些建筑产品如内壁体系来说,光滑的表面抛光是重要的。石膏或灰泥板由于它的优良表面抛光导致几乎专门地用作内壁板。
例如使用纤维增强的水泥建筑板作为内壁板具有显著的优势,这些优势包括与石膏板相比的成本和结构完整性。然而,生产纤维增强的水泥片材的一些技术不提供象石膏一样的表面抛光。为了响应公众需求,建筑商要求内壁板几乎具有完美的表面抛光。由纤维增强水泥片材的生产而引起的甚至微小的凹凸不平可足以导致拒绝该产品。使用FRC片材的表面砂磨以改进其表面抛光,但在一些情况下,这种砂磨可“羽状斑疵”或留下暴露的增强纤维,从而恶化该问题。

发明内容

在料浆和待涂布的产品内脱水剂起到维持充足孔隙率的作用,使得能通过该待涂布产品使料浆脱水。脱水剂优选粒状材料如粉煤灰、三水合氧化铝、二氧化硅粉、煤胞(陶瓷中空球)或类似物。
特别优选粉煤灰,因为它能在数分钟内使料浆脱水。也可使用其它粒状脱水剂如三水合氧化铝或二氧化硅粉,但它们增加通过待涂布的产品使料浆脱水所要求的时间。
在优选的实施方案中,涂敷到待涂布的产品上的料浆具有高的含水量。含水量可优选最多50%。这与以前的通常具有较高的固含量的水泥配方相反。
通过结合以上所述的涂料配方的各种组分,获得可脱水料浆,它可涂敷到建筑产品上,通过该建筑产品脱水,从而在建筑产品上提供均匀的涂层。
一般在涂敷涂料之后,常规固化、蒸气固化或水热固化即压热固化所得产品,和视需要砂磨成光滑平整的涂层。
可涂敷涂料的建筑产品没有特别限制,只要可通过该建筑产品使料浆脱水即可。水泥和石膏建筑板是可在其上涂敷涂料的合适建筑产品的典型实例。
所得涂层(其可非必需地含有纤维)导致装饰的修饰层,该层可砂磨、光滑、平整、低渗透、无裂纹和/或质软、容易修整,例如通过涂漆修整。
在砂磨之前,这一涂层的厚度为约0.1-10mm,优选0.5-5mm,和最优选1-3mm。
在砂磨之后,修饰层可具有约0.05-5mm,优选0.1-2mm,和最优选0.5-1mm的厚度。由此生产的涂布产品在可操作性方面与整体(单层)复合材料相当。其可被弯曲、切割、钻孔和用钉子等固定成框架,而没有表面裂纹或削片。
申请人已发现在脱水的料浆层与基层之间非常好的层间粘合和相容性,从而导致优良的复合作用、相容性和抗脱层作用。
在整个说明书中使用的术语“水硬粘合剂”是指呈固体、干燥状态的粉状材料,当与水混合时,它得到塑性混合物,该混合物能使例如水泥凝固和硬化。包括在该定义内的水硬粘合剂是白色、灰色或着色水泥和水硬石灰。

此处所使用的术语“粉煤灰”是指一种固体粉末,它的化学组成与粉化煤的燃烧过程中产生的物质组成类似或相同,即其组成为25-60wt%的二氧化硅、10-30wt%的Al2O3、5-25%的Fe2O3、0-20wt%的CaO和0-5wt%的MgO。
粉煤灰颗粒典型地为球形和直径范围为1-100微米。在优选的实施方案中,粉煤灰包括两种组分。第一种“较大”粒度的、优选具有100微米的最大尺寸的粉煤灰。在料浆内使用这一尺寸范围的粉煤灰,以不仅辅助改进料浆的脱水性而且还作为适度反应性的火山灰。
第二种“较小”的粉煤灰尺寸区域,其优选具有10微米的最大尺寸,它也增加脱水性的改进,但它是一种反应性更高的火山灰。这一“较小”的粉煤灰尺寸区域也改进装饰层的砂磨的表面质量。
在优选的实施方案中,第一种粉煤灰占配方的10-60wt%,基于总的干成分,更优选20-50wt%,和最优选30-40wt%。
第二种粉煤灰组分优选占配方的5-30wt%,基于总的干成分,更优选10-25wt%,和最优选15-20wt%。
在另一优选实施方案中,脱水剂可包括大于100微米的粗部分粉煤灰。这种粗部分粉煤灰包括由煤燃烧而得的残灰或类似产品。相对于前述粒度的粉煤灰,使用这些产品是有利的,因为它较便宜。当然,对本领域的技术人员来说显然的是,当脱水剂是这种粗部分粉煤灰时,可要求料浆的某些改良,以提供合适的涂层和适当的脱水性。
涂料可非必需地含有其它添加剂如填料。也可使用这种填料以改进料浆的脱水性。例如,空心微球(中空的陶瓷微球)、硅藻土、硅灰石、研碎的稻壳、研碎的珍珠岩等特别合适用于此目的。
也可使用这些和其它填料提供额外的益处,例如碳酸钙或氧化铝水合物分别改进涂布层的砂磨性和柔韧性。二氧化硅粉改进涂层的砂磨表面的硬度,和通过包括橡胶颗粒、蛭石、珍珠岩、发泡聚苯乙烯或石膏,可改进该层的隔音/绝热性。
填料优选占配方的5-30wt%,基于总的干成分,更优选10-25wt%,和最优选15-20wt%。
涂料也可含有其它有机添加剂。可使用例如水泥增塑剂,以改变料浆的流变性。合适的水泥增塑剂包括三聚氰胺磺酸酯-甲醛缩合物、萘磺酸酯-甲醛缩合物、萘磺酸酯、木质素磺酸钙、木质素磺酸钠、蔗糖、葡糖酸钠、磺酸、碳水化合物、氨基羧酸、多羟基羧酸、磺化三聚氰胺等。
当然,水泥增塑剂的用量取决于特定增塑剂的流动能力。通常,增塑剂的用量为0.3-约3wt%,和更优选0.5-2wt%,基于配方内的总的干成分。
特别优选的水泥增塑剂是Melment F-10,一种三聚氰胺-甲醛-硫酸氢钠聚合物分散剂(由SKW-Trostburg销售,以细白色粉末形式存在)。另一合适的增塑剂是Neosyn,一种磺化萘甲醛的缩合钠盐(获自Hodgson Chemicals)。
在涂料内的另一优选组分是生物聚合物,它起提高水泥料浆的流动性、抗分凝和自流平质量的作用。特别合适的生物聚合物是黄原胶和/或whelan胶,例如由Monsanto制造的KELCO-CRETE、K1C376。
也可在涂料组合物中添加胶乳,以改进涂层的粘附、弹性、稳定性和抗渗性。胶乳也改进所形成的涂层的柔韧性。
胶乳可选自丙烯酸胶乳、苯乙烯胶乳、丁二烯胶乳或其混合物,和优选用量为水泥(基于聚合物固体)固体的0.5-20wt%,更优选1-15wt%,和最优选约10wt%。
也可以以另外添加的形式或作为胶乳乳液的替代物,将乙烯基聚合物掺入到涂料内。这种乙烯基聚合物或等价的聚合物材料提高涂层的粘合、弹性和弯曲强度和耐磨性。
优选的乙烯基聚合物包括聚醋酸乙烯酯或醋酸乙烯酯与另一单体如乙烯的共聚物。特别优选的醋酸乙烯酯树脂是获自WACKER的VINNAPASLL5044热塑性树脂粉末,它含有醋酸乙烯酯-乙烯共聚物。优选以类似于以上所述的胶乳乳液的用量提供这种粉状乙烯基聚合物。
除了上述之外,常规的其它添加剂如矿物氧化物、氢氧化物和粘土、金属氧化物和氢氧化物、阻燃剂如菱镁矿、增稠剂、热解法二氧化硅或无定形二氧化硅、水封剂、减水剂、凝固速率改性剂、硬化剂、分散剂、发泡剂或絮凝剂、防水剂和密度改性剂适用于本发明。
关于这一方面,由本发明产生的一个特殊优点是通过在涂料内提供添加剂处理待涂布的产品的能力。即由于通过待涂布的产品使涂料脱水,所以可通过在料浆内的掺入向基层提供添加剂。例如,可以以超过涂层要求的用量将防水剂如硅烷包括在涂料内。在脱水过程中,硅烷将被吸入并通过正被涂布的基层,从而处理该基层。基层的这种同时处理以及涂布基层是由前述方法产生的重要的额外益处。
实施本发明的最佳方式
参考下述实施方案,通过实施例描述本发明。
在下述各实施例中,如下生产产品。
步骤1:料浆的制备
通过将水硬粘合剂、粉煤灰和其它非必需的组分与水混合制备配方的料浆。料浆的固含量优选50-90%。更优选55-80%,和最优选60-70%。
步骤2:料浆的涂敷/脱水
通过任何方便的方式如刷涂辊、刮刀或喷涂等将料浆涂敷到基层上。在特别的实施方案中,根据澳大利亚临时专利申请PR3475和PR3477的装置和方法涂敷料浆,在此引入这两个专利申请作为参考。
优选设计料浆自流平并在产品上形成均匀的涂层。待涂布的建筑产品显示出一定程度的孔隙率,这引起料浆脱水并形成均匀沉积的水泥层。脱水时间可非常急剧地变化,但通常在10-90秒内,这取决于待涂布的材料的孔隙率、料浆配方的含水量和厚度以及粘度。视需要,可使用真空降低料浆脱水的时间。当在Hatschek生产线上设计涂布工艺适于建筑产品成型工艺的速度例如在40-45秒间时,这是特别有用的。
步骤3:固化
在成型之后,含建筑产品和涂料的生层压制品优选预固化短时间例如最多48小时,然后在室温下通过空气/湿气固化;在40-90℃蒸气固化;或在120-200℃的蒸气压力容器内加压固化。
对于这三种固化技术中的任何一种来说,固化时间为6-72小时,优选最多48小时是合适的。当然,对本领域的技术人员来说显然的是,所选择的固化时间的长度取决于配方、制造工艺和制品的形状。
下述实施例涉及具体的配方组合物。
实施例1:可砂磨的脱水料浆组合物
功能:用于建筑物外表的可砂磨的耐用修饰层
将低粘度料浆(在50ml体积的漏斗内的排出时间=3.4秒)涂敷到基层(由James Hardie Industries制造的HardiformTM,12mm厚的纤维素纤维增强的水泥基生片材)上。在90秒内使料浆脱水(没有通过真空辅助),形成1.25mm厚的涂层。在180℃的温度和0.80MPa的压力下,加压固化该涂布片材8小时。然后使用配有100粗砂(grit)的砂纸带的工业砂磨机将它砂磨平成0.60mm的厚度。

前述实施例提供一种涂布产品,其可操作性与整体或单层复合材料相当。其可被弯曲、切割、钻孔或用钉子等固定成框架,而没有表面裂纹或削片。
表面是“抛光的”,且保持光滑、扁平、无裂纹和具有低的渗透性,甚至当在弯曲的结构中使用时。
各实施例在基础片材与涂层之间提供优良的层间粘合,所述涂层显示出良好的复合作用、相容性和抗脱层性。
可看出,本发明的方法不仅在产品特性上提供显著改进,而且在设计建筑产品的表面抛光以与特定的要求相适应的能力方面提供显著改进。提供所需涂层特征的特定配方的实例包括:
a)Terrazzo(硬质耐磨的装饰涂层)-脱水料浆的修饰层可含有大理石碎块和着色水泥以及填料。然后可将它砂磨并抛光,以形成硬质耐磨的装饰涂层。在例如纤维水泥底托板上的这种涂层可用作地板瓷砖、装饰墙衬里或外部预抛光的纤维水泥覆层。
b)粉饰灰泥(橘皮)涂层-可通过控制所涂敷料浆的速度与体积在修饰层上实现粉饰灰泥外观,从而实现粉饰灰泥涂层。这种产品可用作外部预抛光的水泥覆层。
c)可砂磨涂层-这可能是涂料技术最简单和最直接的应用,以提供可砂磨和密封的涂层,从而提供易于上漆的光滑、无裂纹和低渗透的表面。这种产品可用于各种内外应用。
d)软质涂层-该涂层可包括各种填料和其它添加剂如乙烯醋酸乙烯酯、苯乙烯丁二烯橡胶、苯乙烯丙烯酸以改进其柔韧性。将它设计成可砂磨、可操作(即通过刻划和折断(snap)进行操作)、可打钉、无裂纹、无碎片、柔软和可弯曲的易于上漆的表面。这种涂层可通常施加到合理薄的建筑产品上,提供柔韧性。它具有各种各样的用途,但尤其适于在潮湿区域应用中用作内衬里或用作外部覆层元件,例如用作易于上漆的纤维水泥板壁。
e)贴胶涂层-可将脱水料浆的这种涂层施加到石膏基建筑产品上,从而提供光滑、扁平的预贴胶和易上漆的表面。
f)橡胶化涂层-通过将橡胶碎屑添加到料浆配方内,可在用作防滑地板、硬质耐磨静电耗散地板或隔音天花板的所述纤维水泥底板上提供涂层。

Claims (99)

1.一种涂布建筑产品的方法,它包括提供含水硬粘合剂和大量脱水剂的涂料配方,生产所述配方的料浆,将所述料浆涂敷到待涂布的产品上,和通过所述产品使所述料浆脱水。
2.权利要求1的方法,其中在脱水过程中,以足以维持料浆和待涂布的产品中的孔隙率的量提供脱水剂。
3.权利要求1或2的方法,其中脱水剂是粒状材料。
