Description
发明背景
吸收性复合材料被结合到各种吸收性制品中,包括例如个人护理产品、保健/医疗产品和家用/工业产品。常规的吸收性复合材料一般不可拉伸。
为了获得更好的配合、更大的舒适和增强的保持力,弹性材料已被引入到吸收性制品的各种结构部件中。例如,具有可拉伸外罩和/或可拉伸身体侧衬里的吸收性制品公开在签发给Kielpikowski等人的美国专利4834738和Vukos等人名下的PCT公布WO02/34184中。为吸收性复合材料增加拉伸性是困难的,因为弹性材料本身不能吸收,并且加入弹性材料到吸收性复合材料中一般抑制了吸收性复合材料的液体处理性能。更特别地,弹性材料的较大抵抗力或收缩力由于内部颗粒空隙体积的显著减少而导致低的液体吸收速度/渗透性,并且弹性材料的低润湿性导致差的液体分布。

发明概述
发现吸收性复合材料中高拉伸性和渗透性的结合能在吸收性制品中提供配合和流体管理能力。因此,本发明涉及复合材料渗透性为约15达西(10-8cm2)或更大和复合材料拉伸性为约50%或更大的吸收性复合材料。
本发明的另一实施方案涉及包括约60wt%或更多的超吸收性材料同时复合材料渗透性为约15达西或更大和复合材料拉伸性为约30%或更大的吸收性复合材料。
本发明的又一实施方案涉及复合材料渗透性为约10达西或更大和复合材料拉伸性为约100%或更大的吸收性复合材料。
为了获得本发明的吸收性复合材料,选择并以最佳比例混合合适的超吸收性材料、弹性材料和任选地混合纸浆纤维。更具体地,吸收性复合材料可包括约5wt%和约95wt%之间、或约50wt%和约95wt%之间、或约30wt%和约85wt%之间的超吸收性材料;约5wt%和约25wt%之间、或约8wt%和约18wt%之间的弹性材料;和约0wt%和约75wt%之间、或约10wt%和约70wt%之间的纸浆纤维。
吸收性复合材料的复合材料渗透性至少部分上依赖于超吸收性材料的性质。吸收性复合材料中使用的起吸收性材料应具有充分的吸收能力和胶凝强度力以打开吸收性复合材料内可拉伸基质的结构,尤其在压力下。因此,超吸收性材料在0.3psi压力下的凝胶床渗透性(GBP)适当地为约30达西或更大。通常,吸收性复合材料中超吸收性材料和/或弹性材料的数量越低,超吸收性材料在0.3psi压力要求下的凝胶床渗透性就越低。在一些实施方案中,超吸收性材料可为预先筛分的300-600微米颗粒的形式。另外,在各种实施方案中,可用聚乙烯胺对超吸收性材料进行表面处理。

当存在于吸收性复合材料中时,拉伸性和液体渗透性为成反比的两种性质。在吸收性复合材料中同时提供足够水平的这两种性质是困难的。通过仔细选择的成平衡比例的超吸收性材料、弹性材料和纸浆纤维的组合,设计本发明的吸收性复合材料具有充分的拉伸性和充分的渗透性。

本文使用的三嵌段共聚物具有ABA结构,其中A代表类型A的几个重复单元。B代表类型B的几个重复单元.如上所述,苯乙烯嵌段共聚物的几个例子是SBS、SIS、SIBS、SEBS和SEPS.在这些共聚物中,A嵌段为聚苯乙烯,B嵌段为橡胶性组分。通常,这些三嵌段共聚物具有可从几千到几十万变化的分子量,以三嵌段共聚物的重量计,苯乙烯含量可为5%至75%。二嵌段共聚物类似于三嵌段共聚物,但具有AB结构。合适的二嵌段包括苯乙烯-异戊二烯二嵌段,其具有为三嵌段分子量大约一半的分子量,并具有A嵌段对B嵌段的相同比例。
复合材料渗透性为吸收性复合材料流体处理能力的一种度量,并可使用下面详细描述的试验方法测量。本发明的吸收性复合材料适当地具有约10达西(10-8cm2)或更大、或约15达西或更大、或约20达西或更大的复合材料渗透性。
吸收性复合材料的复合材料渗透性很大程度上取决于吸收性复合材料中超吸收性材料的类型,和超吸收性材料相对于吸收性复合材料中包含的其它材料的百分比。超吸收性材料可在组成以及粒度方面变化。例如,获得较高复合材料渗透性的一种有效方法是选择具有在0.3psi溶胀压力值下GBP相对高的合适组成的超吸收性材料。另一有效方法是改变弹性材料形成较小的纤维直径,如通过在复合材料形成过程中增加模上的一次空气,这在下文中更详细描述。在一种实施方案中,例如,超吸收性材料可包括预先筛分的300-600微米颗粒。再一有效方法是降低吸收性复合材料内可拉伸基质的抗拉强度,如通过减少吸收性复合材料中弹性材料的数量。
更特别地,超吸收性材料应具有充分的吸收能力和胶凝强度以克服吸收性复合材料内可拉伸基质的阻力和打开可拉伸基质的结构,尤其在吸收性复合材料在压力下时。本文中使用在0.3psi压力下的凝胶床渗透性(GBP)评价对超吸收性材料的这种要求。吸收性复合材料的渗透性为0.3psi压力下的GBP和吸收性复合材料中超吸收性材料百分比的函数。本发明的吸收性复合材料中包含的超吸收性材料适当地具有约30达西或更大、或约35达西或更大的0.3psi压力下的GBP。当它们在包含0.9wt%氯化钠的水溶液中具有吸收其重量至少20倍的能力时,大多数目前的常规超吸收性材料具有约15达西或更低的0.3psi压力下的GBP。本发明的吸收性复合材料中包含的超吸收性材料适当地具有约20克/克或更高的离心保留容量(CRC),这通过下文详细描述的CRC试验方法测定。吸收性复合材料适当地包括约5wt%和约95wt%之间、或约50wt%和约95wt%之间、或约30wt%和约85wt%之间的超吸收性材料。
如下面的实施例所示,在0.3psi压力下具有较高GBP的超吸收性材料有助于提高复合材料渗透性。例如,在包含约75wt%的超吸收性材料的吸收性复合材料中,300-600微米的超吸收性材料在0.3psi压力下的GBP值适当地为约30达西或更大。通常,吸收性复合材料中超吸收性材料的数量越低,就可能需要超吸收性材料在0.3psi压力下的GBP值越低。
超吸收性材料可包括例如颗粒、纤维、薄膜、泡沫、非离子超吸收性材料和/或聚丙烯酸酯超吸收性材料。超吸收性材料可选自天然、合成和改性的天然聚合物和材料。超吸收性材料可为无机材料,如硅胶,或有机化合物,如交联聚合物。常用的超吸收性材料为交联聚电解质。聚电解质包括阴离子型聚合物或阳离子型聚合物。阴离子型聚合物包含官能团如羧基、磺酸盐、硫酸盐、亚硫酸盐、磷酸盐或它们的混合物。阴离子型聚合物的例子包括但不限于聚丙烯酸、聚丙烯酰胺基甲基丙烷磺酸、聚乙烯基乙酸、聚乙烯基膦酸、聚乙烯基磺酸、异丁烯-马来酐共聚物、羧甲基纤维素、海藻酸、角叉菜胶、聚天门冬氨酸、聚谷氨酸的盐或偏盐,和它们的共聚物或混合物。阳离子型聚合物包含官能团如伯胺、仲胺和叔胺、亚胺、酰胺、季铵或它们的混合物。阳离子型聚合物的例子包括但不限于聚乙烯胺、聚二烯丙基二甲氨氢氧化物、聚丙烯酰胺基丙基三甲氨氢氧化物、聚氨基丙醇乙烯基醚、聚烯丙胺、壳聚糖、聚赖氨酸、聚谷氨酰胺的盐或偏盐,和它们的共聚物或混合物。市售超吸收性材料的例子包括SXM 9394、SXM9543和FAVOR 880,各自可从在美国北卡罗来纳州格林斯博罗的Degussa Superabsorber得到,和Dow DRYTECH 2035HP,可从在美国密歇根州米德兰的Dow Chemical Co.得到。这些和其它超吸收性材料,包括表面处理的市售超吸收性材料和可生物降解的超吸收性材料,都适用于吸收性复合材料中。
表面处理的超吸收性材料通常包括超吸收性材料和施加到超吸收性材料外表面的表面处理物。在一种具体的实施方案中,超吸收性材料包括交联聚合物,该聚合物包含约75wt%或更多的阴离子型聚合物。本文使用的术语“聚合物”是指单种聚合物或聚合物的混合物。本文使用的术语“阴离子型聚合物”是指在水溶液中电离时其官能团具有变成负电荷离子的潜力的聚合物或聚合物混合物。在一些实施方案中,超吸收性材料包括交联聚合物,该聚合物包含约85wt%或更多的阴离子型聚合物,或约90wt%或更多的阴离子型聚合物。在另一实施方案中,超吸收性材料包括交联聚合物,该聚合物包含约75wt%或更多的阳离子型聚合物。本文使用的术语“阳离子型聚合物”是指在水溶液中电离时其官能团具有变成正电荷离子的潜力的聚合物或聚合物混合物。在一些实施方案中,超吸收性材料包括交联聚合物,该聚合物包含约85wt%或更多的阳离子型聚合物,或约90wt%或更多的阳离子型聚合物。
表面处理的超吸收性材料的表面处理物至少部分包括施加到超吸收性材料全部或部分外表面的水溶性非交联聚合物,读聚合物具有变成与超吸收性材料所带电荷相反的潜力。例如,在超吸收性材料包含通常为阴离子型的交联聚合物(例如包含约75wt%或更多的阴离子型聚合物)以便具有变成带负电的潜力时,表面处理物至少部分包含水溶性非交联聚合物,读非交联聚合物包括具有变成带正电的潜力的阳离子型聚合物。再例如,在超吸收性材料包含通常为阳离子型的交联聚合物(例如包含约75wt%或更多的阳离子型聚合物)以便具有变成带正电的潜力时,表面处理物至少部分包含水溶性非交联聚合物,该非交联聚合物包括具有变成带负电的潜力的阴离子型聚合物。
在一些实施方案中,可用聚乙烯胺溶液或其它合适的溶液对市售超吸收性材料(阴离子型聚合物)进行表面处理以提高0.3psi压力下的GBP值。合适的聚乙烯胺溶液的一个例子可从在新泽西州MountOlive的BASF公司以商标名PR8106(25wt%固体)得到。聚乙烯胺溶液可被溶解在蒸馏水中,可向其中加入超吸收性材料并搅拌。溶胀后,超吸收性材料可被干燥,如在约60℃下干燥约15小时或更长。研磨干燥的超吸收性材料并通过筛来筛分。表面处理的超吸收性材料合适地包含约0.1wt%和约10wt%之间的聚乙烯胺。
吸收性复合材料可包含约0wt%和约75wt%之间或约10wt%和约70wt%之间的纸浆纤维。在一些实施方案中,吸收性复合材料可包含约5wt%和约40wt%之间的纸浆纤维。如下面的实施例2所示,吸收性复合材料中纸浆纤维的类型和/数量也可影响吸收性复合材料的复合材料渗透性。例如,当超吸收性材料和弹性材料保持不变并且超吸收性材料/弹性材料/纸浆纤维的比例也保持不变时,显示纸浆纤维的不同类型影响复合材料渗透性。此外,通常,通过提高纸浆纤维的百分比,尤其当同时降低弹性材料的百分比时可提高复合材料渗透性。
纸浆纤维可包括但不限于化学纸浆如亚硫酸盐和硫酸盐(有时称为Kraft)纸浆、和机械纸浆如磨碎的木头、热机械纸浆和化学热机械纸浆。更具体地,纸浆纤维可包括棉、典型的木纸浆、乙酸纤维素、人造丝、热机械木纸浆、化学木纸浆、松解的化学木纸浆、乳草属植物丝棉和它们的组合。可使用从落叶和针叶树得到的纸浆。另外,纸浆纤维可包括微晶纤维素、微原纤维化纤维素这类亲水材料,或这些材料中的任意一种与木纸浆纤维联合。
还可向吸收性复合材料中加入表面活性剂以提高吸收性复合材料的润湿性或亲水性。合适的表面活性剂的例子有在特拉华州威尔明顿的Uniqema以商标名AHCOVEL市售的,和在俄亥俄州辛辛那提的Cognis公司以商标名GLUCOPON 220市售的。
可在共成形(coform)线上形成吸收性复合材料。在形成无纺网时,共成形过程将分开的聚合物和添加物流合并成单一沉积物流。这种方法的一个例子公开在Andeson等人的美国专利4100324中,本文以与本文献一致的方式全文引入其作为参考。形成吸收性复合材料的合适方法的另一个例子描述在Georger等人的美国专利5350624中,本文同样以与本文献一致的方式全文引入其作为参考。
图1中图示了形成吸收性复合材料20的方法的一个例子。本文举例描述图1中装置的尺寸。也可使用具有不同尺寸和/或不同结构的其它类型装置形成吸收性复合材料20。如图1所示,丸粒形式的弹性材料22可通过两个丸粒料斗24进料到各自为旋转泵28供料的两个单螺杆挤出机26内。弹性材料22可为从德克萨斯州休斯顿的Kraton Inc.以商标名G2755得到的多组分弹性体混合物。每个旋转泵28进料弹性材料22到独立的熔喷模30。每个熔喷模30可具有30个孔/英寸(bpi)。可在离水平0和70度之间调整模角度,并合适地设定在约45度。成形高度可在最大约16英寸处,但这种限制对于不同的设备可不同。
宽度为约24英寸宽的斜槽可位于熔喷模30之间。可在约0.5-约1.25英寸或约0.75-约1.0英寸的范围内调整斜槽32的深度或厚度。开松机34连接到斜槽32的顶部。开松机34用于使纸浆纤维36纤维化。开松机34可被限制到加工低强度或松解(处理过)的纸浆,在这种情况下,开松机34可限制图示方法到非常小的纸浆类型范围。与使用锤反复冲击纸浆纤维的常规锤磨机相反,开松机34使用小的齿将纸浆纤维36撕裂开。用于图1图示方法中的合适纸浆纤维36包括Sulfatate HJ纸浆,其为可从位于佐治亚州Jesup的Rayonier公司得到的短纤维低强度硬木纸浆。
在与开松机34相对的斜槽32端,为超吸收性材料进料机38。进料机38倾倒超吸收性材料40到管44中的孔42内,然后进料到鼓风扇46内。经过鼓风扇46为一定长度的4英寸直径管48,该长度足以形成约5000英尺/分钟的充分发展湍流,其使超吸收性材料40变得分散。管48从4英寸直径加宽到24英寸乘0.75英寸的斜槽32,此时超吸收性材料40与纸浆纤维36混合并且混合物向下直落,在任何一侧以大约45度角与弹性材料22混合。超吸收性材料40、纸浆纤维36和弹性材料22的混合物落到以约14-约35英尺/分钟移动的线带输送机50上。但是,在达到线带输送机50前,喷杆52喷洒雾状的表面活性剂混合物54水溶液通过混合物,借此使得到的吸收性复合材料20可润湿。表面活性剂混合物54可为各自从Cognis公司和Uniqema得到的GLUCOPON 220UP和AHCOVEL Base N-62的1∶3混合物。在输送机50下方放置网下真空装置56,帮助形成吸收性复合材料20。
吸收性复合材料20可被结合到任何合适的吸收性制品中。这类合适制品的例子包括个人护理吸收性制品,如尿布、尿裤、婴儿拭纸、训练裤、吸收性衬裤、儿童保健裤、游泳衣、卫生棉、拭纸、月经垫、替换垫、月经裤、女裤衬里、女裤护片、阴唇间吸湿垫、棉塞和棉塞敷贴器、失禁产品、尿片、衣服构件、围兜、鞋垫、运动和娱乐产品;保健/医疗吸收性制品如应用热或冷治疗的产品、医用长外衣(即保护性和/或手术长外衣)、外科用织物、帽、手套、面罩、绷带、伤口绷带、拭纸、盖、容器、过滤器、一次性外衣和床垫、医用吸收性外衣、底垫;家用/工业吸收性制品如结构和包装用品、清洁消毒产品、拭纸、盖、过滤器、毛巾、一次性切割片、卫生纸、面巾纸、无纺卷物品,家饰纺织品,包括枕头、垫、软垫、罩,和身体护理产品如用于清洁或处理皮肤的产品,实验外衣、工作服、垃圾袋、去污剂、局部组合物、洗衣店污点/油墨吸收剂、清洁剂凝聚剂、亲脂性流体分离器;等等。本发明的吸收性复合材料可用于单层结构或多层结构中,如用于双层结构中,其中吸收性复合材料可用作上层、下层或两层。为了便于说明,下文的描述将就尿布而言。
可结合吸收性复合材料20的合适尿布120的一个例子示于图2和3中。尿布120包括底盘132。底盘132划分出前面区域122、后面区域124、互连前面区域122和后面区域124的胯部区域126、被设计接触穿戴者的身体接触表面128和被设计接触穿戴者衣服的与身体接触表面128相对的外表面130。前面区域122与前面腰边138邻接,后面区域124与后面腰边139邻接。
尿布120包括外罩140、以叠置关系连接到外罩140的身体侧衬里142和连接到外罩140和/或身体侧衬里142的一对侧片160。这些侧片160可包括通过适当的手段包括粘合剂紧固在前面区域122和后面区域124之间的垂片、带、可撕裂缝线或类似设施。
如图2中的尿布120所示,前面和后面区域122和124共同限定了具有腰部开口150和一对腿开口152的立体裤构造。底盘132的腰边138和139被设计在穿戴时环绕穿戴者的腰,并提供限定了腰周长尺寸的腰部开口150。胯部区域126中的底盘132的横向相对侧边136部分通常限定腿开口152。前面区域122包括穿戴时位于穿戴者前面的尿布120部分,而后面区域124包括穿戴时位于穿戴者后面的尿布120部分。尿布120的跨部区域126包括穿戴时位于穿戴者的腿之间并盖住穿戴者下躯体的尿布120部分。穿戴时尿布120的侧片160处在从穿戴者的臀向前的位置。
为了增强对穿戴者排出的任何身体分泌液的保持力,底盘132可包括一对用弹性线制成的保持薄片(未示出),它们被设计为身体分泌液的横向流动提供障碍。用弹性线制成的保持薄片限定了独立的边,其至少在尿布120跨部区域126中采取立式即通常垂直的构造,以形成对穿戴者身体的密封。保留薄片的合适构造和布置对于本领域那些技术人员通常是熟知的,并描述在1987年11月3日签发给Enloe的美国专利4704116中,本文以与本文献一致的方式全文引入作为参考。
为了进一步增强对身体分泌液的保持力,尿布120可包括腰部弹性元件157和/或腿部弹性元件158,这是本领域那些技术人员已知的(图2)。腰部弹性元件157可沿相对的腰边138和139有效地结合到外罩140和/或身体侧衬里142上,并可在腰边的部分或全部上延伸。腿部弹性元件158可在纵向上沿相对的侧边136有效地结合到外罩140和/或身体侧衬里142上,并位于尿布120的跨部区域126中。
外罩140可包括基本不透液体并适当地有弹性或至少可拉伸的材料,或在一些情况下,甚至不可拉伸。外罩140可为不透液体材料的单层,或可包括其中至少一个层不透液体的多层叠层结构。例如,外罩140可包括通过叠层粘合剂(未示出)适当结合在一起的透液体外层和不透液体内层。可连续或断续作为微珠、喷雾、平行旋涡等施加的合适叠层粘合剂可得自美国威斯康星州沃瓦托萨的FindleyAdhesives,Inc.,或美国新泽西州布里奇沃特的National Starch andChemical Company。透液体外层可为任何合适的材料,如能提供普通似布织构的一种。这种材料的一个例子是20gsm(克/平方米)纺粘聚丙烯无纺网。外层还可由制作透液体的身体侧衬里142的那些材料制成。尽管不需要外层是透液体的,但希望它能为穿戴者提供相对似布织构。
合适的外罩材料的另一个例子是0.3osy聚丙烯纺粘物,其在横向上收缩60%,在纵向上绉60%,用3克/平方米(gsm)Findley 2525A苯乙烯-异戊二烯-苯乙烯基粘合剂层压到具有20%TiO2浓度的8gsm2533薄膜上。外罩140可在横向和/或纵向上适当地被拉伸至少50%(至外罩140初始(未拉伸)宽度和/或长度的至少150%)。
用于外罩140的合适外层材料的又一例子是透气弹性薄膜/无纺布叠层,描述在签发给Morman等人的美国专利5883028中,本文以与本文献一致的方式全文引入其作为参考。具有双向拉伸性和回缩性的材料的例子公开在签发给Morman的美国专利5116662和签发给Morman的美国专利5114781中,本文以与本文献一致的方式全文引入两者作为参考。这两个专利描述了能在至少两个方向上拉伸的复合弹性材料。该材料具有至少一个弹性层和至少一种收缩材料或可逆收缩材料,收缩材料或可逆收缩材料在以非线形构造排列的至少三个位置处结合到弹性层上,从而收缩或可逆收缩的网聚集在这些位置中的至少两个之间。
外罩140的内层可既不透液又不透汽,或可不透液但透汽。内层可由薄塑料膜制成,但也可使用其它柔性不透液材料。内层或不透液外罩140在为单层时,能防止废料润湿制品,如床单和衣物,以及穿戴者和护理人员。用作不透液体内层或单层不透液体外罩140的合适的不透液体膜为0.02毫米聚乙烯膜,其可在商业上从美国弗吉尼亚州Newport News的Huntsman Packaging得到。如果外罩140为单层材料,则它可被轧花和/或糙面精整以提供更似布的外观。如前所述,不透液体材料可允许水汽从一次性吸收性制品的内部选出,同时仍防止液体通过外罩140。合适的“透气”材料包括已被涂敷或以其它方式处理来提供所需的不透液体水平的微孔聚合物膜或无纺布。合适的微孔膜为PMP-1膜材料,其可在商业上从日本东京的Mitsui ToatsuChemicals,Inc得到,或XKO-8044聚烯烃膜,其可在商业上从明尼苏达州明尼阿波利斯的3M公司得到。
透液体的身体侧衬里142被图示为覆盖外罩140和吸收性复合材料20,并可但不需要具有与外罩140相同的尺寸。身体侧衬里142理想地为顺从的柔软感觉,且不刺激穿戴者的皮肤,并可为可拉伸的或弹性的。此外,身体侧衬里142可比吸收性复合材料20吸水性差,以为穿戴者提供相对干燥的表面和允许液体容易地通过其厚度渗透。
身体侧衬里142可由各种网材料制成,如合成纤维(例如聚酯或聚丙烯纤维)、天然纤维(例如木或棉纤维)、天然和合成纤维的组合、多孔泡沫、网状泡沫、带孔的塑料膜等。各种纺织布和无纺布可用于身体侧衬里142。例如,身体侧衬里142可由聚烯烃纤维的熔喷或纺粘网构成。身体侧衬里142还可为天然和/或合成纤维构成的粘合梳理网,或收缩拉伸/绉纱纺粘物。身体侧衬里142可由基本疏水的材料构成,疏水材料可任选地用表面活性剂处理或以其它方式加工来提供所需的润湿性和亲水性水平。
吸收性复合材料20可布置在或位于外罩140和身体侧衬里142之间,这些部件可通过任何合适的手段如粘合剂结合到一起,这在本领域中是众所周知的。图3图示了其中结合有吸收性复合材料20的尿布120。
如果需要的话,底盘132还可结合其它材料,这些材料被设计主要沿与吸收性复合材料相互面对的表面接受、临时贮存和/或传递液体,借此最大化吸收性复合材料20的整体吸收能力。一种合适的材料被称为涌浪层(surge layer)(未示出),并包括基重为约50-约120g/m2的材料,该材料包括均匀混合物的通风式粘合梳理网,混合物为60%的包括聚酯芯/聚乙烯壳的3旦尼尔型T-256双组分纤维和40%的6旦尼尔型T-295聚酯纤维的混合物,两者都在商业上从美国北卡罗来纳州索尔兹伯的Kosa公司得到。合适的涌浪层的另一个例子可包括6旦尼尔聚对苯二甲酸乙二醇酯(PET)和6旦尼尔双组分粘合纤维制成的材料,具有约50至约120gsm的基重。
可使用各种合适的连接手段如粘合剂、超声和热粘合或它们的组合将尿布120的各个部件整体组装到一起。
如本文所述,本发明的吸收性复合材料包含仔细选择的超吸收性材料、弹性材料和任选地包含纸浆纤维,它们全部以特定的比例存在,以获得复合材料拉伸性为约50%或更高和复合材料渗透性为约15达西或更高的吸收性复合材料。包含约60wt%或更多的超吸收性材料、弹性材料和任选地包含纸浆纤维的本发明另一吸收性复合材料具有约30%或更高的复合材料拉伸性和约15达西或更高的复合材料渗透性。包含超吸收性材料、弹性材料和任选地包含纸浆纤维的本发明又一吸收性复合材料具有约100%或更高的复合材料拉伸性和约10达西或更高的复合材料渗透性。另外,与常规含超吸收性材料的吸收性复合材料相比,吸收性复合材料具有提高的超吸收性材料保持力。与常规吸收性复合材料相比,本发明的吸收性复合材料能在各种吸收性制品中提供更好的配合、更大的舒适性和提高的流体处理特性。
通常,吸收性复合材料的拉伸性很大程度上取决于吸收性复合材料中弹性材料的数量。弹性材料的数量越高,吸收性复合材料的拉伸性就越高。另一方面,当增加绒毛纤维数量时,拉伸性被显著降低。渗透性部分上取决于超吸收性材料GBP值和吸收性复合材料中超吸收性材料的数量。
如上所述,结构因素也影响吸收性复合材料的拉伸性和渗透性,如弹性材料的纤维尺寸和长度,形成的键的数量和粘合强度、吸收性复合材料的基重和密度、缺陷等。弹性材料的纤维尺寸和长度由所用的熔纺技术(即熔喷或纺粘)确定。通常不依赖于纤维纺丝技术的两个结构变量是吸收性复合材料的基重和密度。对于单层复合材料,适合于本发明的吸收性复合材料的基重可为约100-约1000克/平方米,或约200-约800克/平方米。为了获得高的总基重,可使用多层。本发明的吸收性复合材料的密度范围可为约0.05-约0.5克/立方厘米,或约0.1-约0.3克/立方厘米。如果需要更高的密度,则可应用后致密化处理。
测试方法
复合材料拉伸性测试
为了测定材料的拉伸性,选择三个预定的拉伸比:30%、50%和100%。首先在30%下测试每种材料,如果材料通过30%测试,然后在50%下,如果材料通过30%和50%测试,则最后在100%下。对于每个拉伸性测试水平,都测试三个试样,并且三个必须通过,以便认为样品具有各自的拉伸性水平。每个试样只被测试一次,即使试样未被破坏。
在拉伸至预定的伸长比例和释放3次循环后测量复合材料的拉伸性,凭借释放使拉伸的复合材料缩回到它的原始尺寸。
按照下面的方程定义拉伸性:
拉伸性=(Le-Lo)×100%/Lo
其中Le为伸长(即预定比例)后的长度,Lo为原始样品长度。对于取得具有预定拉伸性资格的样品,样品必须能表现出全部下面的要求:
(1)样品必须能达到预定的伸长比例。
(2)当在1分钟间隔内移去力时样品必须能缩回伸长的至少80%。缩回率被定义为:
缩回率={1-(Lf-Lo)/(Le-Lo)}×100%
其中Lf为力被释放1分钟后的样品长度,Le为伸长(即预定比例)后的长度,Lo为伸长前的原始样品长度。
(3)在第二次和第三次伸长后,样品必须满足第一个标准,和在同一试样上第三次拉伸后样品必须满足第二个标准。(在进行测试时,只在第三次伸长后检查缩回率标准)。
(4)与原始样品相比,样品必须不能显示出明显的结构变化,如没有可视的空隙、裂纹或产生的缺陷。
将吸收性复合材料切成3英寸乘7英寸的试样。使用可从马萨诸塞州Carton的Instron公司得到的INSTRON 4443测量拉伸性。用两个夹将每个试样垂直固定到设备上,在试样上标记夹的位置。两个夹之间的距离为4英寸(Lo)。通过以500mm/min的速度向上移动上夹拉伸样品并在预定的伸长长度(Le)下保持5秒。保持5秒后,返回上夹到原始位置,试样自由缩回。在上夹回到原始位置10秒后开始第二次拉伸循环,然后是第三次循环。第二次和第三次循环的拉伸和缩回过程与第一次循环相同。在第三次拉伸循环完成后从设备上卸下试样并放置在工作台上。在试样松弛1分钟后测量两个标记之间的距离(Lf)。在轴向(MD)和横向(CD)上拉伸每种吸收性复合材料。选择由CD和MD方向测量的较低拉伸性值代表吸收性复合材料的拉伸性。
离心保留容量(CRC)测试
离心保留容量(CRC)测试测量在被饱和并在控制条件下进行离心后超吸收性材料在其中保留液体的能力。得到的保留容量描述为保留液体的克数/克样品的重量(g/g)。要被测试的样品用通过美国标准30目筛并在美国标准50目筛上保留的颗粒制备。因此,样品包括尺寸在约300-约600微米范围内的颗粒。可用手或自动预先筛分颗粒并贮存在密封的气密容器中直到测试。
通过将0.2±0.005克预先筛分的样品放到透水袋中测量保留容量,其中透水袋将包含样品同时允许测试溶液(0.9wt%在蒸馏水中的氯化钠)被样品自由吸收。可热密封茶叶袋材料,如可从美国康涅狄格州Windsor Locks的Dexter公司以型号名1234T可热密封滤纸得到的,适用于大多数应用。通过对半折叠5英寸乘3英寸的袋材料样品并热密封两个敞开边形成2.5英寸乘3英寸的矩形小袋形成袋。热密封应在材料边缘内约0.25英寸。在将样品放入小袋后,还热密封小袋的剩余敞开边。还制造空袋用作对照。制备测试用的三个样品(例如填满的和密封的袋)。必须在制备的三分钟内测试填满的袋,除非立即放在密封容器中,在这种情况下,必须在制备的三十分钟内测试填满的袋。
将袋放在两个涂敷的具有3英寸开口的玻璃纤维筛(Taconic Plastics,Inc.,Petersburg,N.Y.)之间并在23℃下沉浸到测试溶液的平底锅中,确保筛被压下直到袋完全被润湿。润湿后,样品保留在溶液中约30±1分钟,此时从溶液中取出它们并临时放置在非吸收性平面上。对于多次试验,在平底锅中饱和24个袋后,应清空平底锅,并再装满新的测试溶液。
然后将湿袋放到能对样品施加约350的g-力的合适离心机的篮内。一种合适的离心机是Heraeus LaboFuge 400,其具有水收集篮、数字rpm计和适于盛放和排干袋样品的机械排水篮。在离心多个样品时,样品必须被放在离心机内的相对位置上以在旋转时平衡篮。在约1600rpm(例如,以获得约350的目标g-力)下离心袋(包括湿的空袋)3分钟。取出袋并称量,首先称量空袋(对照),然后是包含样品的袋。考虑袋本身保留的溶液,样品保留的溶液量为样品的离心保留容量(CRC),表示为克流体/克样品。更具体地,按以下确定保留容量:
测试三个样品,使结果平均确定超吸收性材料的保留容量(CRC)。在23±1℃下和50±2%相对湿度下测试样品。
凝胶床渗透性(GBP)0.3psi溶胀压力测试
本文使用的负荷试验下的凝胶床渗透性(GBP),本文中另外称为0.3psi下的GBP,决定溶胀的凝胶颗粒床(例如超吸收性材料或吸收性复合材料)在常称为“负荷下”的条件下的渗透性。术语“负荷下”是指颗粒的溶胀受到通常与施加到颗粒上的正常使用负荷一致的负荷限制,正常使用负荷如由穿戴者坐、行走、弯腰等施加。
进行凝胶床渗透性测试的合适装置示于图4和5中,并通常用228指示。测试装置228包括样品容器,通常用230指示,和活塞,通常用236指示。活塞236包括圆柱状LEXAN杆238,其具有沿杆的纵轴向下钻孔的同心圆柱形孔240。杆238的两端被机械加工提供分别用242、246标记的上端和下端。指示为248的重物搁在一端242上,并具有通过其中心至少一部分钻孔的圆柱形孔。
圆形活塞头250位于另一端246上,并具备具有7个孔260的同心内环,孔260各自具有约0.95cm的直径,和具备具有14个孔254的同心外环,孔254也各自具有约0.95cm的直径。从活塞头250的顶部到底部钻孔254、260。活塞头250还具有在其中心钻的圆柱形孔262以接受杆238的端246。活塞头250的底部还可用双轴拉伸的100目不锈钢网264盖住。
样品容器230包括圆筒234和400目不锈钢布网266,网266被双轴拉伸至紧并连接到圆筒的下端。在测试中,将图4中用268指示的凝胶颗粒样品支撑在圆筒234内的网266上。
圆筒234可由透明的LEXAN棒或等价材料钻孔得到,或它可由LEXAN管或等价材料切割得到,其具有约6cm的内径(例如横截面面积为约28.27cm2)、约0.5cm的壁厚度和大约10cm的高度。在超过网266大约7.8cm的高度处在圆筒234的侧壁中形成排水孔(未示出),以允许液体从圆筒中排出,借此保持样品容器中的液位在超过网266大约7.8cm处。活塞头250由LEXAN棒或等价材料加工制成,并具有大约16mm的高度,直径大小能使它具有最小壁间隙地配合在圆筒234内但仍能自由滑动。杆238由LEXAN棒或等价材料加工制成,并具有约2.22cm的外径和约0.64cm的内径。
杆上端242为大约2.54cm长,直径为大约1.58cm,形成支撑重物248的环形肩247。环形重物248具有约1.59cm的内径,因而它滑动到杆238的上端242上并搁在形成在其上的环形肩247上。环形重物248可由不锈钢或在测试溶液存在时耐腐蚀的其它合适材料制成,测试溶液为在蒸馏水中的0.9wt%氯化钠溶液。活塞236和环形重物248的合并重量等于大约596克(g),这对应于施加到样品268的压力为约0.3磅/平方英寸(psi),或约20.7达因/cm2(2.07kPa),在约28.27cm2的样品面积上。
当测试溶液在如下所述的测试中流过测试装置时,样品容器230通常搁在16目硬质不锈钢支撑网(未示出)上。或者,样品容器230通常搁在直径大小基本与圆筒234相同的支撑环(未示出)上,从而支撑环不会限制来自容器底部的流动。
为了在“自由溶胀”条件下进行凝胶床渗透性测试,将活塞236和固定在其上的重物248放在空的样品容器230中,移去压盘,使用精度0.01mm的合适量规测量高度。重要的是使用多次测试装置时测量每个样品容器230空着的高度和知道哪个活塞236和重物248被使用。在饱和后使样品268稍后溶胀时,应使用相同的活塞236和重物248用于测量。
要被测试的样品由通过美国标准30目筛预先筛分并在美国标准50目筛上保留的颗粒制备。因此,测试样品包括尺寸在约300-约600微米范围内的颗粒。可用手或自动预先筛分颗粒。测试样品也可为颗粒状态。将大约0.9克样品放在样品容器230中,并均匀铺展在样品容器230的底部。然后将其中具有0.9克样品和在样品容器230内样品上放有活塞236和重物248的样品容器230沉浸到测试溶液中约60分钟的时间以使样品饱和。
在该时间段结束时,从溶液中取出样品容器230、活塞236、重物248和样品268。通过再次测量从重物248的底部到圆筒234顶部的高度确定饱和样品268的厚度,使用前面使用的相同厚度量规,假定零点离初始高度测量值没有变化。从使样品268饱和后得到的高度测量值减去测量空样品容器230、活塞236和重物248得到的高度测量值。得到的值为溶胀样品的厚度或高度“H”。
通过输送测试溶液流到内部具有饱和样品268、活塞236和重物248的样品容器230内开始渗透性测量。调整测试溶液到样品容器230内的流速以保持在样品容器230底部以上约7.8cm的液位。重量分析测量通过样品268的溶液数量对时间。一旦液位被稳定并保持在约7.8cm高度,就每秒收集数据点持续至少20秒。通过线形最小二乘方拟合通过样品268的流体(克)对时间(秒)确定通过溶胀样品268的流速Q,单位为克/秒(g/s)。
通过下面的方程得到渗透性,cm2:
K=[Q*H*μ]/[A*ρ*P]
其中K=渗透性(cm2),Q=流速(g/s),H=样品高度(cm),μ=液体粘度(泊)(该测试所用的测试溶液大约为1厘泊),A=液体流的横截面积(cm2),ρ=液体密度(g/cm3)(对于该测试所用的测试溶液,大约为1g/cm3)和P=静水压力(达因/cm2)(通常大约3923达因/cm2)。静水压力由下式计算:
P=ρ*g*h
其中ρ=液体密度(g/cm3),g=重力加速度,标称为981cm/s2,和h=流体高度,例如对于本文描述的凝胶床渗透性测试为7.8cm。
测试三个样品的最小值,对结果平均确定样品的凝胶床渗透性。
复合材料渗透性测试方法
使用复合材料渗透性测试测定吸收性复合材料的渗透性,更具体地,基于通过复合材料厚度的液流的吸收性复合材料“z-方向”渗透性。该测试基本类似于上面提出的凝胶床渗透性测试,但有以下提到的例外。再参考图4和5,不是在0.3psi压力下被溶胀,而是吸收性复合材料在无负荷下被溶胀,但在0.3psi压力下测试它们的渗透性(在吸收性复合材料在0.9wt%NaCl盐水溶液中被自由饱和60分钟后,将活塞236和重物248放到它上面)。另外,代替被放在样品容器230中的颗粒状超吸收性材料,将除去任何成形材料包装(例如成形纸)和直径为约6cm的圆形吸收性复合材料样品268(例如由较大的吸收性复合材料形成或以其它方式切割成)放到在圆筒234底部与网264接触的样品容器230中。然后将样品容器230(其中没有活塞和重物)沉浸到0.9wt%NaCl盐水溶液中约60分钟的时间以使吸收性复合材料饱和。取GBP测试得到的相同高度测量值,例如对于空的样品容器230和对于在样品容器230内并饱和的吸收性复合材料样品。
通过输送盐水溶液的连续流到内部具有饱和吸收性复合材料、活塞236和重物248的样品容器230内开始吸收性复合材料渗透性测量。以足以保持超过样品容器230底部约7.8cm的流体高度的流速输送盐水溶液到样品容器230内。重量分析测量通过吸收性复合材料的流体数量/时间。一旦液位被稳定并保持在约7.8cm高度,就每秒收集数据点持续至少20秒。通过线形最小二乘方拟合通过样品容器230的流体(克)对时间(秒)确定通过吸收性复合材料样品268的流速Q,单位为克/秒(g/s)。然后使用上面为凝胶床渗透性测试列出的方程确定吸收性复合材料的渗透性。
在按上述进行吸收性复合材料渗透性测试时,更具体地说在将吸收性复合材料样品沉浸到溶液中而其上没有活塞和重物时,测试被认为是在“自由溶胀”条件下进行,借此使吸收性复合材料没有任何限制负荷地溶胀。在该测试的变形中,活塞和重物可被放在样品容器230内的样品上,然后可沉浸整个组件,从而在样品变得饱和并溶胀时负荷被施加到样品上。当按这种方式进行时,测试被认为是在“负荷下”进行。
实施例
实施例1
在这个实施例中,测量并比较各自包含不同超吸收性材料的5种不同吸收性复合材料样品的复合材料渗透性。吸收性复合材料样品中的其它组分在样品中保持不变,只有超吸收性材料(SAM)的类型在样品中变化。
样品1中的SAM为SXM 9543,其在商业上可从北卡罗来纳州格林斯博罗的Degussa Superabsorber得到,并用可从新泽西州MountOlive的BASF公司以商标名PR8106得到的聚乙烯胺溶液(25wt%固体)进行表面处理。将聚乙烯胺溶液预先溶解到蒸馏水内,将干的SXM 9543超吸收性材料加入到溶液内并搅拌。SXM 9543在制备的聚乙烯胺溶液中溶胀至约2.5g/g水平(例如,用包含3gPR8106和72.75克蒸馏水的溶液处理30克干的超吸收性材料),然后在60℃下干燥15小时。用混合器在“混合”设定下的高速下研磨干燥的超吸收性材料,并通过850微米筛来筛分。表面处理的SXM 9543包含约2.5wt%的聚乙烯胺。
样品2中的SAM为未处理的SXM 9543。
样品3中的SAM为SXM 9394,也在商业上从DegussaSuperabsorber得到。
样品5中的SAM为2035HP,可在商业上从密歇根州米德兰的DowChemical Co.得到。
在每个样品中,SAM/弹性材料/纸浆纤维的比例为75/15/10。弹性材料为G 2755,可从德克萨斯州休斯顿的Kraton Inc.得到。纸浆纤维为Sulfatate HJ,可从佐治亚州Jesup的Rayonier公司得到。
使用本文描述的测试方法测试复合材料渗透性和拉伸性。表1和2中的所有复合材料都具有425克/平方米的基重和0.27克/立方厘米的密度。

如表1所示,具有较高GBP值的SAM对于提高复合材料渗透性是有益的。所有样品都表现出本发明所需的拉伸性,但只有表现出所需的复合材料渗透性的样品1落在本发明的范围内。
实施例2
除了SAM GBP外,复合材料渗透性还取决于SAM/弹性材料/纸浆纤维的比例。这个实施例说明当纸浆纤维的百分比增加时,或当弹性材料的百分比降低时,复合材料渗透性将因此增加。
表2包括在SAM类型、纸浆类型和/或SAM/弹性材料/纸浆纤维的比例方面变化的10种吸收性复合材料样品。在这个实施例中使用与实施例1相同类型的SAM和弹性材料。在这个实施例中使用的纸浆纤维的类型为NF 405,可从华盛顿Federal Way的Weyerhaeuser得到;Sulfatate-H-J(“SHJ”),可从佐治亚州Jesup的Rayonier公司得到;和CR 1654,可从亚拉巴马州Coosa Pines的Bowater得到。

通过改变SAM/弹性材料/纸浆纤维的比例或使用不同的纸浆纤维,表1中满足最低要求复合材料渗透性的部分吸收性复合材料,如样品1现在不能达到拉伸性目标,如在样品6中。在表2中,样品8和9都包括NF 405纸浆,但SAM/弹性材料/纸浆纤维的比例不同。因此,样品8表现出较高的渗透性和较低的拉伸性,而样品9表现相反。
当SAM和弹性材料类型以及SAM/弹性材料/纸浆纤维的比例保持不变时,不同类型的纸浆纤维也影响复合材料渗透性。在表2中,样品8和10使用不同类型的纸浆纤维,并表现出渗透性和拉伸性的不同组合。
可拉伸吸收性复合材料的拉伸性很大程度上取决于弹性聚合物的类型和复合材料中弹性聚合物的百分比。通常,当弹性聚合物的百分比增加时,可拉伸吸收性复合材料的拉伸性增加,反之亦然。在表2中,样品6具有在本发明参数内的复合材料渗透性值,但它的拉伸性值落在本发明参数的外面。因此,认为样品6不在本发明的范围内。
尽管绒毛类型对复合材料渗透性有轻微影响,但超吸收性材料GBP在该方面起着更重要的作用。表现出本发明的要求拉伸性和渗透性的所有样品包括聚乙烯胺表面处理的SXM 9543超吸收性材料,其在0.3psi下具有大于30达西溶胀值的GBP。在这些样品中,样品1表现出50%或更高的复合材料拉伸性和15达西或更高的复合材料渗透性的组合。当样品1包含至少60wt%的超吸收性材料时,样品1还表现出30%或更高的复合材料拉伸性和15达西的复合材料渗透性的组合。样品1、7和13表现出100%或更高的复合材料拉伸性和10达西或更高的复合材料渗透性的组合。包含低GBP值的超吸收性材料的其它样品没有表现出复合材料拉伸性和复合材料渗透性值的这些组合。
在表2中,样品14和15只包含SAM和纸浆纤维,并按照现有的尿布制造方法生产,它们不包含任何弹性聚合物,并表现出0%拉伸性。提供样品14和15用于对照。
实施例1和2中的样品1-15显示了合适SAM、弹性材料、纸浆类型的选择以及在生产具有本发明所限定性质的可拉伸吸收性复合材料中涉及的材料平衡比例的重要性。

5wt%-25wt%的由弹性材料制备的熔喷纤维;和
0wt%-75wt%的纸浆纤维,
其中该吸收性复合材料表现出50%或更高的复合材料拉伸性,和15达西或更高的复合材料渗透性,该超吸收性材料包括用聚乙烯胺溶液表面处理的阴离子型超吸收性材料。
2.一种可拉伸吸收性复合材料,包含:
5wt%-95wt%的超吸收性材料;和
5wt%-25wt%的由弹性材料制备的熔喷纤维;和
0wt%-75wt%的纸浆纤维,
其中该吸收性复合材料表现出100%或更高的复合材料拉伸性,和10达西或更高的复合材料渗透性,该超吸收性材料包括用聚乙烯胺溶液表面处理的阴离子型超吸收性材料。

转移超吸收性材料、纤维化纸浆纤维和挤出的弹性材料的混合物到输送机上;其中在转移超吸收性材料、纤维化纸浆纤维和挤出的弹性材料的混合物到输送机上的同时用表面活性剂混合物的水溶液喷洒超吸收性材料、纤维化纸浆纤维和挤出的弹性材料的混合物。
11.权利要求10的方法,其中超吸收性材料、纤维化纸浆纤维和挤出的弹性材料的混合物包含50wt%和85wt%之间的超吸收性材料、5wt%和25wt%之间的弹性材料和5wt%和40wt%之间的纸浆纤维。
