- b) die thermische Behandlung in einer zweistufigen Wirbelschicht erfolgt,
- c) in der zweistufigen Wirbelschicht eine Temperatur von 650-900°C eingestellt wird,
- d) die erste Stufe der Wirbelschicht unter reduzierenden Bedingungen mit λ < 1 betrieben wird,
- e) die zweite Stufe der Wirbelschicht oxidierend mit einem Sauerstoffgehalt von > 2 Vol.-% betrieben wird, und
- f) das behandelte Material aus der zweiten Stufe abgezogen wird.

Die zweistufige Wirbelschicht kann aus einer zirkulierenden Wirbelschicht bestehen, bei der die erste Wirbelschicht im unteren Teil des Wirbelschichtreaktors mit der durch den Boden strömenden Fluidiesierungsluft gebildet wird und die zweite Wirbelschicht im darüberliegenden Teil des Wirbelschichtreaktors durch Zuführung von Sekundärluft und evtl. Tertiärluft gebildet wird. Die zweistufige Wirbelschicht kann auch auch aus zwei getrennten klassischen Wirbelschichten bestehen, wobei der Feststoff und das Gas aus der ersten Wirbelschicht abgezogen und in die zweite Wirbelschicht geleitet werden. Die Temperatur in der ersten Wirbelschicht liegt immer im unteren Bereich des Temperaturbereiches, da dort infolge des Sauerstoffunterschusses endotherme Reaktionen ablaufen. Die Korngröße des Reststoffes liegt beim Eintrag in eine zirkulierende Wirbelschicht unter 2 mm, vorzugsweise unter 1 mm, und beim Eintrag in eine klassische Wirbelschicht unter 3 mm, vorzugsweise unter 2 mm. Die Aufgabe erfolgt immer in die erste Stufe. Der Reststoff kann in fester Form oder als Aufschlämmung eingesetzt werden. Bei der Verarbeitung von Ofenausbruch der Aluminiumelektrolyse enthält das Aufgabematerial in den meisten Fällen bereits soviel Kohlenstoff, daß durch seine Verbrennung die erforderliche Reaktionswärme gedeckt werden kann. Falls der Reststoff zuwenig Kohlenstoff enthält, wird die erforderliche Menge in Form von festem, flüssigem oder gasförmigem Brennstoff zugesetzt. Eine vorzugsweise Ausgestaltung besteht darin, daß der rückgeführte Feststoff vor dem Eintrag in den Wirbelschichtreaktor in einem Wirbelkühler gekühlt wird. Der Wirbelkühler ist als klassische Wirbelschicht ausgebildet. Die aus dem Wirbelkühler austretende, erwärmte Fluidisierungsluft kann in die Gasreinigung des Abgases aus der zirkulierende Wirbelschicht geleitet werden oder als Sekundärluft in den Wirbelschichtreaktor geleitet werden. Das System der zirkulierenden Wirbelschicht besteht aus dem Wirbelschichtreaktor (1), dem Rückführzyklon (2) und der Rückführleitung (3). Über Leitung (4) wird Ofenausbruch in entsprechender Korngröße in den Mischer (5) chargiert. Über Leitung (6) wird Calciumsulfat und über Leitung (7) Al₂O₃-haltiges Material in den Mischer (5) aufgegeben. Die Mischung wird über Leitung (8) in den unteren Teil des Wirbelschichtreaktors (8) chargiert. Über Leitung (9) wird Fluidisierungsluft durch den Boden des Reaktors eingeleitet und bildet im unteren Teil des Wirbelschichtreaktors die erste Wirbelschicht. Über Leitung (10) wird Sekundärluft und über Leitung (11) Tertiärluft in den oberen Teil des Wirbelschichtreaktors eingeleitet und bildet dort die zweite Wirbelschicht. Die Gas-Feststoff-Suspension wird aus dem Wirbelschichtreaktor (1) über Leitung (12) in den Rückführzyklon (2) geleitet. Der abgeschiedene Feststoff wird über die Rückführleitung (3) in den unteren Teil des Wirbelschichtreaktors zurückgeführt. Ein Teilstrom des abgeschiedenen Festoffes oder der gesamte Feststoff kann über Leitung (13) in den Wirbelkühler (14) eingetragen werden, der als klassische Wirbelschicht ausgebildet ist. Über Leitung (15) wird Fluidisierungsluft in den Wirbelkühler (14) geleitet. Der gekühlte Feststoff wird über Leitung (16) in den unteren Teil des Wirbelschichtreaktors (1) zurückgeführt. Aus dem Abscheidezyklon (2) wird die Gasphase über Leitung (17) in einen zweiten Zyklon (18) geleitet. Der dort abgeschiedene Feststoff wird über Leitung (19) in den unteren Teil des Wirbelschichtreaktors (1) zurückgeführt. Aus dem Zyklon (18) wird die Gasphase über Leitung (20) in den Venturi-Wäscher (21) geleitet. Staubhaltige, erwärmte Fluidisierungsluft aus dem Wirbelkühler (14) wird über Leitung (22) ebenfalls in den Venturi-Wäscher (21) geleitet. Über Leitung (23) wird das Gas aus dem Venturi-Wäscher (21) in die Naßentstaubung (24) geleitet. Das gereinigte Gas wird über Leitung (25) abgeleitet. Über Leitung (26) wird der in der Naßreinigung anfallende Schlamm in den Absetzbehälter (27) geleitet. Über Leitung (28) wird der Überlauf in den Venturi-Wäscher (21) geleitet und Über Leitung (29) wird der Unterlauf in den Rührtank (30) eingeleitet, in den über Leitung (31) Calciumsulfat eingeleitet wird. Die Suspension wird über Leitung (32) in den Mischer (33) geleitet, in den über Leitung (34) aus dem Wirbelkühler (14) abgeschiedener Feststoff geleitet wird. Im Rührtank (30) und im Mischer (33) erfolgt die Nachbehandlung des abgeschiedenen Feststoffes. The gas phase is passed from the separating cyclone (2) via line (17) into a second cyclone (18). The solid separated there is returned via line (19) to the lower part of the fluidized bed reactor (1). The gas phase is passed from the cyclone (18) via line (20) into the Venturi scrubber (21). Dusty, heated fluidizing air from the vortex cooler (14) is also conducted via line (22) into the venturi scrubber (21). The gas from the venturi scrubber (21) is passed via line (23) into the wet dedusting device (24). The cleaned gas is discharged via line (25). The sludge obtained in the wet cleaning process is fed into the settling tank (27) via line (26). The overflow is fed into the Venturi scrubber (21) via line (28) and the underflow is introduced into the stirring tank (30) via line (29), into which calcium sulfate is introduced via line (31). The suspension is fed via line (32) into the mixer (33) into which the solid separated from the vortex cooler (14) is passed via line (34). The separated solid is aftertreated in the stirring tank (30) and in the mixer (33). The solid is discharged to the landfill via line (35).
In der nachfolgenden Tabelle sind die Ergebnisse der Behandlung von Ofenausbruch der Aluminiumelektrolyse angegeben. In den Versuchen Nr. 7 und 8 wurde ein Ofenausbruch mit der angegebenen Zusammensetzung ohne Zusätze als Einsatzmaterial verwendet. In den Versuchen 1 bis 6 wurde eine Mischung aus diesem Ofenausbruch und Al₂O₃ eingesetzt. In den Versuchen 9 bis 12 wurde ein anderer Ofenausbruch mit der angegebenen Zusammensetzung ohne Zusatz von Al₂O₃-haltigen Stoffen eingesetzt. Der Zusatz an Calciumsulfat oder Calciumcarbonat erfolgte in allen Fällen in einem Molverhältnis von Ca : F von 0,6. Die Versuche 1 bis 3 und 8 zeigen die Ergebnisse von Vergleichsversuchen ohne Zusatz von Calciumsulfat. Die Versuche 5 und 6 zeigen die Ergebnisse mit Zusatz von Calciumcarbonat anstelle von Calciumsulfat. Die Versuche 7 und 8 zeigen das Ergebnis eines Einsatzes von Ofenausbruchmaterial mit sehr hohem SiO₂-Gehalt. In der Spalte "Löslichkeit" ist die Löslichkeit entsprechend der DEV-S₄-Laugung angegeben. Im Versuch 12 erfolgte eine Zugabe von 5% CaSO₄ in der thermischen Behandlung und von 2,7% CaSO₄ in der Nachbehandlung.
