With carrying straps 2004 , for example, although not limited thereto, two people can easily carry a mattress in a protective bag 2000 with minimal effort.
- FIG. 13 shown is a pictorial illustration of an air-impervious bag 105 containing a compressed mattress 110 disposed in a protective bag 2000 .
- the protective bag 2000 helps to insure that the mattress 110 will not be soiled or damaged by improper handling. If the air-impervious bag 2000 is dragged through a warehouse, for example, although not limited thereto, it may tear and expose the mattress to dirt or other damage, but the protective bag 2000 will keep it protected.
- the protective bag may be used on the outside of the air-impervious bag, protecting the air-impervious bag from being punctured or torn and the mattress or mattresses inside from expanding.
- each air-impervious bag may be manufactured in any number of shapes and sizes to accommodate any number of mattresses. Compressing multiple mattresses in each air-impervious bag 105 may permit faster preparation for shipment. However, doing so may result in uneven compression and damage to the mattresses. For example, although not limited thereto, if two mattresses are inserted into an air-impervious bag 105 for compression, with or without a protective bag 2000 , the compression to a pre-determined height may be accomplished by over-compressing one of the mattresses and under-compressing the other. Individual mattresses may be vacuum-sealed in air-impervious bags and one or more inserted into each protective bag, although not limited thereto.
- the protective bag 2000 may be manufactured so that it retains the compression of a compressed mattress or mattresses, obviating the need for an air-impervious bag 105 to retain the compression. In such a way, an individual mattress (or multiple mattresses) may be compressed and inserted (while compressed) into the protective bag 2000 . The size and shape of the protective bag 2000 then restrains decompression of the compressed mattress or mattresses. Abstract
A method and system for packaging and shipping multiple bedding products. The method includes compressing a stack of compressed and sealed mattresses between an upper shipping support and a lower shipping support and restraining subsequent expansion of the compressed and sealed mattresses with bands enclosing the upper and lower shipping supports and the stack of compressed and sealed mattresses.
Description
- This application is a continuation-in-part of and claims the priority date of Utility application Ser. No. 12/266,137, entitled METHOD AND SYSTEM FOR PREPARING MATTRESSES FOR SHIPMENT, filed on Nov. 06, 2008, which is a continuation of Utility application Ser. No. 11/581,200, entitled METHOD AND SYSTEM FOR PREPARING MATTRESSES FOR SHIPMENT, filed on Oct. 13, 2006, now U.S. Pat. No. 7,458,193, both of which this application incorporates by reference in their entirety.
- A method for packaging and shipping multiple bedding products, more particularly a method for packaging and shipping multiple compressed mattresses or futons together for sea and land transportation.
- Present methods for packaging an individual mattress or another compressible bedding product employ compression and/or application of a vacuum to ensure ease of transport of the individual mattress. Other bedding components, such as one or more pillows, a topper, a duvet or bed covering, etc, may be vacuum packed and compressed along with the mattress for shipment.
- Present methods address neither mass merchant size shipments where dozens of mattresses form a shipment nor reliability issues encountered by the compressed individual mattresses during shipment. An air leak at a sealed end of the mattress packaging results in decompression of the previously compressed mattress during transport or storage. Usually, no facility is available to recompress the mattress and to permit transportation of the mattress in a compressed state for the remainder of the trip.
- It would be advantageous for mattresses to be bulk packaged for shipment in such a way as to preserve their compression in spite of failures of sealing systems.
- The needs of the invention set forth above as well as further and other needs and advantages of the present invention are achieved by the embodiments of the invention described herein below.
- According to one aspect of the present invention, a method for shipping mattresses includes: inserting a plurality of mattresses into separate protective bags, with at least one of the plurality of mattresses in each protective bag; compressing individually at least one of the protective bags; retaining the compression of the at least one of the compressed protective bags; placing all of the protective bags on a first support; placing a second support on top of all of the protective bags; compressing all of the protective bags between the first support and the second support; and coupling the first support and the second support together, said coupling restraining expansion of all of the protective bags. The method may also include the steps of uncoupling the first support and the second support and restoring at least one mattress to its precompression thickness.
- In some embodiments according to the present invention, at least one protective bag may contain more than one mattress. Compressing the plurality of mattresses may include compressing each mattresses to a predetermined-set height. In other embodiments according to the present invention, the method may also include placing the plurality of mattresses within air-impervious bags prior to compressing. The air-impervious bag may be sealed after compressing. An open end of the air-impervious bag may be sealed with a heated element. Prior to sealing the air-impervious bag, the air-impervious bag may be substantially evacuated.
- In further embodiments according to the present invention, placing the plurality of compressed mattresses on a first support may include, but is not limited to, placing at least ten compressed mattresses on the support. Placing the plurality of compressed mattresses on a first support may also include, but is not limited to, placing twenty-two or fewer compressed mattresses on the support.
- In additional embodiments according to the present invention, compressing further the plurality of compressed mattresses between the first support and the second support may include compressing the plurality of compressed mattresses to another predetermined-set height. In some embodiments according to the present invention, compressing further the plurality of compressed mattresses between the first support and the second support may include compressing with a press. In certain embodiments according to the present invention, the first support may be a shipping palette. In still other embodiments according to the present invention, the second support may be a shipping palette. In still further embodiments according to the present invention, at least one band may be placed around the first support, the second support, and the plurality of further compressed mattresses and may be tightened. The at least one band may include a steel band. Tightening the at least one band may include tightening with a steel strapping tensioner. A first and a second end of the at least one band may be coupled with a double notched steel strapping sealer. In still additional embodiments according to the present invention, exposed surfaces of the further compressed plurality of mattresses, coupled to the first support and to the second support, may covered with a wear-resistant material.
- According to another aspect of the invention, a system for shipping mattresses may include means for: inserting a plurality of mattresses into separate protective bags, with at least one of the plurality of mattresses in each protective bag; compressing individually at least one of the protective bags; retaining the compression of the at least one of the compressed protective bags; placing all of the protective bags on a first support; placing a second support on top of all of the protective bags; compressing all of the protective bags between the first support and the second support; and coupling the first support and the second support together, said coupling restraining expansion of all of the protective bags. The system may also include means for uncoupling the first support and the second support and restoring at least one mattress to its precompression thickness.
- In some embodiments according to the present invention, at least one protective bag may contain more than one mattress. Compressing the plurality of mattresses may include compressing each mattresses to a predetermined-set height. In other embodiments according to the present invention, the system may include means for placing the plurality of mattresses within air-impervious bags prior to compressing. The air-impervious bag may be sealed after compressing. An open end of the air-impervious bag may be sealed with a heated element. Prior to sealing the air-impervious bag, the air-impervious bag may be substantially evacuated.

FIG. 16 is a flowchart depicting a still further embodiment of a method of shipping mattresses. - The present invention relates to a method of packaging multiple bedding products using a containment container such as a crate or several shipping supports, such as, but not limited to, palettes, to further compress a stack of already individually compressed bedding products, such as, but not limited to, mattresses. Upon application of further compression, the already compressed bedding products fit within an even smaller space, allowing for cost effective transport and storage. Compression enhances transportation cost efficiency, since it is possible to use less space within a cargo container than would be required to ship conventionally vacuumed and compressed individual mattresses. A standard cargo container employed in ship, rail, highway, and air transportation contains approximately 2690 ft3 in space, with a recommended 2350 ft3 load volume, and is approximately 39 feet and 6 inches in length, approximately 7 feet and 9 inches in width, and approximately 8 feet and 10 inches in height. Of course, it should be realized that the present invention may be used with non-standard cargo containers as well.
- In addition, restraints, such as, but not limited to, bands, associated with further compression, minimize reexpansion of the bedding products due to failure of seals associated with the packaging of individual compressed mattresses. Sealing failures may occur within a packaged individual compressed mattress or futon and result in a decompressed state, that is, expanded.

FIG. 1 contains aflowchart 50 of a method according to an embodiment of the present invention for preparing a plurality of mattresses for transport. InStep 54,individual mattresses 110 are compressed and sealed. InFIG. 2 , theindividual mattress 110, is inserted into abag 105 made of an air-impervious material and open at one end orside 115 in accordance with the prior art. The air-impervious bag 105 may be made of, but is not limited to, plastic, for example, polyethylene, polypropylene, or polymethyl methacrylate. Walls of the air-impervious bag 105 are sufficient to withstand subsequent pressures generated by evacuation of the air from the air-impervious bag 105 and from compression of themattress 110, for example, approximately in the range of 0.004 to 0.006 inches thick. -
FIG. 3A andFIG. 3B show placement of theindividual mattress 110 enclosed in the air-impervious bag 105 within apress 205 in accordance with an embodiment of the present invention. Thepress 205 may be, but is not limited to, an hydraulic press employing a verticalhydraulic press plate 207, as made by Jinbaoma Furniture Manufacture Co., Ltd. Thepress 205 comprises aposition sensor 215 that is coupled to acontroller 220 and that detects aposition 315 of thepress plate 207 at which themattress 110 has been squeezed to apredetermined height 305. Thecontroller 220 is coupled to at least onevalve 225 controlling the flow of hydraulic fluid from apressure source 226 to an at least onehydraulic actuator 227 coupled to thepress plate 207 and capable of raising and lowering thepress plate 207. - As the
press plate 207 is lowered, anopening 210 between thepress plate 207 and alower press support 208 of thepress 205 is reduced, thereby squeezing or compressing theindividual mattress 110 resting upon thelower press support 208 and enclosed by the air-impervious bag 105 to the predetermined-setheight 305. When thepress plate 207 reaches theposition 315 such that theopening 210 substantially corresponds to the predetermined-setheight 305 of themattress 110, a signal from theposition sensor 215 to thecontroller 220 results in a halt to vertical movement of thepress plate 207. - Compression of the
individual mattress 110 is kept within the limits of the elastic structure of theindividual mattress 110 and is halted before damage is done to theindividual mattress 110 which may adversely affect the resilience of theindividual mattress 110 and the ability of theindividual mattress 110 to have its thickness restored to the precompression thickness. Typically, the thickness of an individual mattress is reduced to approximately 35% of the original uncompressed thickness. For example, although not limited thereto, anindividual mattress 110 originally approximately 12 inches thick may be reduced to approximately 4 inches thick. -
FIG. 3B andFIG. 4A show, in accordance with an embodiment of the present invention, at least onevacuum hose 410 inserted in theopen side 115 of the air-impervious bag 105. The at least onevacuum hose 410 is attached to avacuum source 420, for example, but not limited to, a transfer pump or a trapping pump, coupled to thecontroller 220. Air is withdrawn or evacuated from theindividual mattress 110 and from theinterior 118 of the air-impervious bag 105 as themattress 110 is squeezed or compressed by thepress plate 207 between thepress plate 207 and thelower press support 208. -
FIG. 4B illustrates completion of the squeezing and the evacuation of the air-impervious bag 105 to thepredetermined set height 305 of themattress 110, in accordance with an embodiment of the present invention.FIG. 4C illustrates the first stage of sealing theopen end 115 of the air-impervious bag 105 to substantially preserve the evacuatedinterior 118 of the air-impervious bag 105, in accordance with an embodiment of the present invention. Sealing may be heat sealing and may be carried out by, but is not limited to, apress 205 including an electrically heated element or bar 510 attached to a verticalhydraulic actuator 515. -
FIG. 4C illustrates the electricallyheated bar 510 initially sealing the middle 330 (seeFIG. 3B ) of theopen side 115 of the air-impervious bag 105 and squeezing closed the at least onevacuum hose 410, in accordance with an embodiment of the present invention.FIG. 4D illustrates theheated bar 510 being briefly lifted and the at least onevacuum hose 410 withdrawn from theinterior 118 of the air-impervious bag 105, in accordance with an embodiment of the present invention.FIG. 4E illustrates, in accordance with an embodiment of the present invention, the electricallyheated bar 510 being lowered again to complete the sealing of theopen side 115 of the air-impervious bag 105.FIG. 5 illustrates, in accordance with an embodiment of the present invention, raising theheated bar 510 and thepress plate 207 and removing the compressed or squeezed and sealedindividual mattress 605 from thepress 205. - In
Step 56, the compressed and sealedmattress 605 is placed on a support together with other compressed and sealedmattresses 605.FIG. 6 illustrates, in accordance with an embodiment of the present invention, placing the compressed and sealedindividual mattress 605 upon a lower shipping palette orsupport 700 on top of and aligned with other previously compressed and sealedindividual mattresses 605 in astack 610. The top 820 of thelower shipping palette 700 may be covered withprotective material 825, possibly, but not limited to corrugated cardboard. Thelower shipping palette 700 may be made of an array of parallelwooden pieces 705 held in position by an orthogonal array of wooden crosspieces or crossbars 710 (seeFIG. 5 ). - Depending upon the initial size and resilience of the
individual mattresses 110, a maximum, of approximately 12 compressed and sealedindividual mattresses 605, corresponding to an initially approximately 16 inchthick mattress 110, to approximately 22 compressed and sealedindividual mattresses 605, corresponding to an initially approximately 8 inchthick mattress 110, may be stacked upon thelower shipping palette 700. - Although the individual compressed and sealed
mattresses 605 are compressed and aligned horizontally, adjacent individual compressed and sealedmattresses 605 do not lie flat upon one another. As a consequence of their compression, individual compressed and sealedmattresses 605 have waves and bumps that create spaces between the individual compressed and sealedmattresses 605. (SeeFIG. 6 ). - In
Step 58, a second support is placed on top of the plurality of individual compressed and sealedmattresses 605.FIG. 7 illustrates, in accordance with an embodiment of the present invention, following stacking of the desired number of individual compressed and sealedmattresses 605 upon the lower shipping palette orlower shipping support 700, covering the top 805 of the uppermost individual compressed and sealedmattress 802 by aprotective material 810, possibly, but not limited to, corrugated cardboard and positioning the upper shipping palette orupper shipping support 815, possibly made of wood and possibly similar in construction to thelower shipping palette 700, on top of the upperprotective layer 810. Combination of the compressed and sealedindividual mattresses 605, thelower shipping palette 700, and theupper shipping palette 815 forms anassembly 800. - In
Step 60, the plurality or stack of individual compressed and sealedmattresses 605 is further compressed.FIG. 8A andFIG. 8B illustrate, in accordance with an embodiment of the present invention, placing theassembly 800 within apress 905, possibly, but not limited to, an hydraulic press, employing a verticalhydraulic press plate 907, as made by Phoenix. Thepress 905 comprises asensor 915 that is coupled to acontroller 920 and that detects the position of thepress plate 907 when themattress stack 610 has been squeezed to apredetermined set height 1010. Thecontroller 920 is coupled to at least onehydraulic actuator 927, coupled to thepress plate 907 and capable of raising and lowering thepress plate 907. -
FIG. 8C illustrates, in accordance with an embodiment of the present invention, lowering thepress plate 907 and compressing thestack 610 of individual compressed and sealedindividual mattresses 605 to the stack predetermined-set height 1010. As thepress plate 907 is lowered, anopening 910 between thepress plate 907 and afloor 950 is reduced, thereby compressing thestack 610 resting upon thelower shipping palette 700, which, in turn, rests upon thefloor 950, to the stack predetermined-set height 1010. When thepress plate 907 reaches aposition 1115 corresponding to the height of thestack 610 reaching the stack predetermined-set height 1010 and resulting in acompressed assembly 1000, a signal from theposition sensor 915 to thecontroller 920 results in a halt to vertical movement of thepress plate 907. - The weight of the
compressed assembly 1000 is kept between substantially 1500 pounds and substantially 2000 pounds for ease of handling. The height of thecompressed assembly 1000 is kept between substantially 47 inches and substantially 49 inches for ease of handling, loading, and unloading and for safety considerations, including avoidance of a propensity for tipping off when handled with a forklift during storage on a higher section of a warehouse racking system. - The
compressed assembly 1000, as illustrated inFIG. 8C , should not exceed approximately 8 feet in height if to be shipped in a 40 foot Hi Cube container having an internal height of substantially 8 feet and 10 inches. For regular 40 foot containers and 20 foot containers having an internal height of substantially 7 feet and 10 inches, thecompressed assembly 1000 should not exceed approximately 7 feet in height. The space left between the height of thecompressed assembly 1000 and the internal height of the container may allow for ease of loading and unloading. In addition, one or morecompressed assemblies 1000 may be stacked upon one another in a shipping container, provided that the total height of the stackedcompressed assemblies 1000 does not exceed approximately 8 feet in the case of a Hi Cube container. - Weights and dimensions, for example, as presented above, are given as examples and may be varied within the scope of the invention.

FIG. 8C also illustrates, in accordance with an embodiment of the present invention, locking thepress plate 907 in position and attachingprotective strips 1005 of material, possibly, but not limited to, polyurethane foam or felt padding, to theupper shipping palette 815 and to thelower shipping palette 700. Theprotective strips 1005 run along the sides 615 (seeFIG. 6 ) of thestack 610 of compressed and sealedindividual mattresses 605 between theupper shipping palette 815 and thelower shipping palette 700. -
FIG. 8D illustrates, in accordance with an embodiment of the present invention, preserving the height of themattress stack 610 at the stack predeterminedset height 1010, by, but not limited to, securing theupper shipping palette 815 and thelower shipping palettes 700 together. Securing may be by tightening, possibly, but not limited to,bands 1105, possibly, but not limited to steel, encompassing the lower supportingpallet 700, themattress stack 610 of compressed and sealedindividual mattresses 605, and theupper shipping palette 815. -
FIG. 9 illustrates, in accordance with an embodiment of the present invention, rounding of anedge 1205 of theupper shipping palette 815 in contact with theband 1105 to prevent abrasion and eventual breakage of thebands 1105.Edges 1205 of thelower palette 700 may be similarly rounded. The tightenedbands 1105 may be secured to theupper shipping palette 815 and to thelower shipping palette 700 by retainingclips 1305 secured to theupper shipping palette 815 and/or to thelower shipping palette 700 to prevent movement. - In
Step 62, theupper support 815 and thelower support 700 are coupled together.FIG. 8D also illustrates, in accordance with an embodiment of the present invention, tightening thebands 1105 with, for example, asteel strapping tensioner 1120, and securing afirst end 1130 and asecond end 1135 of theband 1105, for example, with a double notchedsteel strapping sealer 1125. Theprotective strips 1005 separate thebands 1105 from contact with the individual compressed and sealedmattresses 605. -
FIG. 8E illustrates, in accordance with an embodiment of the present invention, after thecompressed assembly 1000 containing the individual compressed and sealedmattresses 605 has been secured with thebands 1105 to form the secured and compressed stack assembly 1100, raising thepress plate 907 and removing the secured andcompressed assembly 1110 comprised of individual compressed and sealedmattresses 605. -
FIG. 10 illustrates, in accordance with an embodiment of the present invention, covering thesides 1115 of the secured andcompressed assembly 1110, with at least oneprotective layer 1405 of wear-resistant material and securing theprotective layer 1405 with aholder 1150. Theprotective layer 1405 may be, but is not limited to, cardboard, fabric, or a combination of cardboard and fabric. - Referring now to
FIG. 11 , shown is a pictorial illustration depicting amattress 110 partially disposed in one embodiment of aprotective bag 2000. Aprotective bag 2000 may be used to further protect amattress 110 or mattresses during shipment. Theprotective bag 2000 may be made from 100% non-woven polypropylene, although not limited thereto, or some other durable material capable of providing protection during shipment. Amattress 110 may be disposed in theprotective bag 2000 and some securing device such as loop and pilefasteners 2002, although not limited thereto, may secure theprotective bag 2000 around themattress 110. For example, although not limited thereto, theprotective bag 2000 could also be secured with a zipper, straps, or even heat-sealed. Theprotective bag 2000 may be reused over and over again during subsequent shipments, although not limited thereto. - Referring now to
FIG. 12 , shown is a pictorial illustration of a closedprotective bag 2000 containing amattress 110. Aprotective bag 2000 not only protects themattresses 110 from getting dirty once decompressed in a receiving warehouse, but may also provide carryingstraps 2004, although not limited thereto, or some other device that may aid in transportation. With carryingstraps 2004, for example, although not limited thereto, two people can easily carry a mattress in aprotective bag 2000 with minimal effort. - Referring now to
FIG. 13 , shown is a pictorial illustration of an air-impervious bag 105 containing acompressed mattress 110 disposed in aprotective bag 2000. With larger and heavier mattresses, there is a greater chance that the air-impervious bag 105 may be punctured or ripped during shipment since the air-impervious bag may not be strong enough to support the weight of themattress 110 or mattresses. Theprotective bag 2000 helps to insure that themattress 110 will not be soiled or damaged by improper handling. If the air-impervious bag 2000 is dragged through a warehouse, for example, although not limited thereto, it may tear and expose the mattress to dirt or other damage, but theprotective bag 2000 will keep it protected. In the alternative, the protective bag may be used on the outside of the air-impervious bag, protecting the air-impervious bag from being punctured or torn and the mattress or mattresses inside from expanding. - Multiple mattresses may be compressed in each air-impervious bag, so the
protective bag 2000 may be manufactured in any number of shapes and sizes to accommodate any number of mattresses. Compressing multiple mattresses in each air-impervious bag 105 may permit faster preparation for shipment. However, doing so may result in uneven compression and damage to the mattresses. For example, although not limited thereto, if two mattresses are inserted into an air-impervious bag 105 for compression, with or without aprotective bag 2000, the compression to a pre-determined height may be accomplished by over-compressing one of the mattresses and under-compressing the other. Individual mattresses may be vacuum-sealed in air-impervious bags and one or more inserted into each protective bag, although not limited thereto. - The
protective bag 2000 may be manufactured so that it retains the compression of a compressed mattress or mattresses, obviating the need for an air-impervious bag 105 to retain the compression. In such a way, an individual mattress (or multiple mattresses) may be compressed and inserted (while compressed) into theprotective bag 2000. The size and shape of theprotective bag 2000 then restrains decompression of the compressed mattress or mattresses. In the alternative, theprotective bag 2000 could be used in conjunction with an air-impervious bag 105 to retain compression, enclosed within the air-impervious bad 105 as shown inFIG. 13 , or theprotective bag 2000 could enclosing the air-impervious bag 105. The air-impervious bag 105 orprotective bag 2000 may retain compression of a mattress or mattresses by maintaining negative air pressure. Air may be removed from the air-impervious bag 105 and/orprotective bag 2000 by vacuuming it out or it may be forced out by the action of compression, although not limited thereto. - During shipment, the compressed mattresses may be exposed to a variety of harsh surroundings. Shipping palettes, for example, may be used as supports and may have sharp edges or contain inadvertent nails or other irregularities which may puncture the air-impervious bags. In this case, the
protective bag 2000 may help to protect the mattresses from damage. In an alternative, cross-member bars may be used as one or both supports to limit contact with the compressed mattresses and retain compression. - Coupling means such as metal bands, although not limited thereto, may be used to compress and/or retain compression of the stack of compressed mattresses. Coupling means may be used to compress further the plurality of mattresses between the first and second supports with a tensioner, although not limited thereto. This method of compressing further the plurality of mattresses may cause damage to the mattresses if the bands come in contact with the mattresses. A
protective bag 2000 may protect the mattresses from such contact. In an alternative, a protective side panel may be used. A protective side panel may secure the top and bottom supports to each other and retain compression of the stack without the need for a securing strap, although not limited thereto. - Shipping a plurality of compressed mattresses in accordance with the present teachings is more efficient and yields better quality control since the mattresses are safely protected in the compressed assembly. Once the shipment arrives at the destination, the compressed mattresses can be removed from the supports and decompressed. If a coupling restraint is used, it may be decoupled in order to free the compressed mattresses (either individually or in subsets of more than one mattress) from each other. The mattresses may then be removed from the supports and decompressed further, although not limited thereto.
- Referring now to
FIG. 14 , shown is a flowchart depicting one embodiment of a method of shipping mattresses. In one embodiment, although not limited thereto, the following steps may performed: inserting a plurality of mattresses into separate protective bags, with at least one of the plurality of mattresses in each protective bag; compressing individually at least one of the protective bags; retaining the compression of the at least one of the compressed protective bags; placing all of the protective bags on a first support; placing a second support on top of all of the protective bags; compressing all of the protective bags between the first support and the second support; and coupling the first support and the second support together, said coupling restraining expansion of all of the protective bags. Steps of uncoupling the first support and the second support and restoring at least one mattress to its precompression thickness may also be performed, although not limited thereto. - Referring now to
FIG. 15 , shown is a flowchart depicting a further embodiment of a method of shipping mattresses. In one embodiment, although not limited thereto, the following steps may performed: compressing a plurality of mattresses; inserting at least one of the plurality of compressed mattresses in a protective bag; retaining the compression of the plurality of compressed mattresses; placing the plurality of compressed mattresses on a first support; placing a second support on top of the plurality of compressed mattresses; compressing the plurality of compressed mattresses between the first support and the second support; and coupling the first support and the second support together, said coupling restraining expansion of the plurality of further compressed mattresses. - Referring now to
FIG. 16 , shown is a flowchart depicting a still further embodiment of a method of shipping mattresses. In one embodiment, although not limited thereto, the following steps may performed: compressing a plurality of mattresses; retaining the compression of the plurality of compressed mattresses; placing the plurality of compressed mattresses on a first support; placing a second support on top of the plurality of compressed mattresses; compressing further the plurality of compressed mattresses between the first support and the second support; coupling the first support and the second support together, said coupling restraining expansion of the plurality of further compressed mattresses to form a stack assembly; and shipping the stack assembly from a first location to a second location. - Although the invention has been described with respect to various embodiments, it should be realized that this invention is also capable of a wide variety of further and other embodiments within the spirit and the scope of the appended claims.
Claims (23)
1. A method for preparing mattresses for shipment, the method comprising the steps of:
inserting a plurality of mattresses into separate protective bags, with at least one of the plurality of mattresses in each protective bag;
compressing individually at least one of the protective bags holding at least one of the plurality of mattresses;
retaining the compression of the at least one of the compressed protective bags holding at least one of the plurality of mattresses;
placing all of the protective bags each holding at least one of the plurality of mattresses on a first support;
placing a second support on top of all of the protective bags each holding at least one of the plurality of mattresses;
compressing all of the protective bags each holding at least one of the plurality of mattresses between the first support and the second support; and
coupling the first support and the second support together, the coupling restraining expansion of all of the protective bags each holding at least one of the plurality of mattresses.
2. The method of claim 1 further comprising the step of:
uncoupling the first support and the second support.
3. The method of claim 1 further comprising the step of:
restoring at least one mattress to its precompression thickness.
4. The method of claim 1 , wherein compressing individually the at least one of the protective bags comprises:
compressing at least one of the protective bags holding at least one of the plurality of mattresses to a predetermined height.
5. The method of claim 1 further comprising the step of:
placing at least one of the protective bags holding at least one of the plurality of mattresses within a bag made from substantially air-impervious material prior to the compressing individually at least one of the protective bags.
6. The method of claim 5 wherein the retaining the compression is accomplished by:
sealing the substantially air-impervious bag.
7. The method of claim 6 , wherein sealing the substantially air-impervious bag comprises:
sealing an open end of the substantially air-impervious bag with a heated element.
8. The method of claim 1 , wherein the plurality of mattresses comprises:
at least ten mattresses.
9. The method of claim 8 , wherein the plurality of mattresses comprises:
twenty-two or fewer mattresses.
10. The method of claim 1 , wherein the compressing all of the protective bags comprises:
compressing all of the protective bags each holding at least one of the plurality of mattresses to a predetermined height.
11. The method of claim 1 , wherein the compressing all of the protective bags comprises:
compressing with a press.
12. The method of claim 1 , wherein the first support is a shipping pallet.
13. The method of claim 1 , wherein the second support is a shipping pallet.
14. The method of claim 1 , wherein the coupling comprises:
placing at least one band around the first support, the second support, and all of the protective bags each holding at least one of the plurality of mattresses; and
tightening the at least one band.
15. The method of claim 1 , wherein at least one protective bag has means to aid in carrying the at least one protective bag.
16. A plurality of compressed mattresses prepared by a process comprising the steps of:
inserting a plurality of mattresses into separate protective bags, with at least one of the plurality of mattresses in each protective bag;
compressing individually at least one of the protective bags holding at least one of the plurality of mattresses;
retaining the compression of the at least one of the compressed protective bags holding at least one of the plurality of mattresses;
placing all of the protective bags each holding at least one of the plurality of mattresses on a first support;
placing a second support on top of all of the protective bags each holding at least one of the plurality of mattresses;
compressing all of the protective bags each holding at least one of the plurality of mattresses between the first support and the second support; and
coupling the first support and the second support together, the coupling restraining expansion of all of the protective bags each holding at least one of the plurality of mattresses.
17. A method for preparing mattresses for shipment, the method comprising the steps of:
compressing a plurality of mattresses;
inserting at least one of the plurality of compressed mattresses in a protective bag;
retaining the compression of the plurality of compressed mattresses;
placing the plurality of compressed mattresses on a first support;
placing a second support on top of the plurality of compressed mattresses;
compressing the plurality of compressed mattresses between the first support and the second support; and
coupling the first support and the second support together, the coupling restraining expansion of the plurality of further compressed mattresses.
18. A method for shipping mattresses, the method comprising the steps of:
compressing a plurality of mattresses;
retaining the compression of the plurality of compressed mattresses;
placing the plurality of compressed mattresses on a first support;
placing a second support on top of the plurality of compressed mattresses;
compressing further the plurality of compressed mattresses between the first support and the second support;
coupling the first support and the second support together, the coupling restraining expansion of the plurality of further compressed mattresses to form a stack assembly; and
shipping the stack assembly from a first location to a second location.
19. The method of claim 18 further comprising the step of:
uncoupling the first support and the second support.
20. The method of claim 18 further comprising the step of:
restoring at least one mattress to its precompression thickness.
21. The method of claim 18 further comprising the step of:
placing at least one of the plurality of mattresses within an air-impervious bag prior to the compressing a plurality of mattresses.
22. The method of claim 21 wherein at least one air-impervious bag contains more than one of the plurality of mattresses.
23. A plurality of compressed mattresses prepared by a process comprising the steps of:
compressing a plurality of mattresses;
retaining the compression of the plurality of compressed mattresses;
placing the plurality of compressed mattresses on a first support;
placing a second support on top of the plurality of compressed mattresses;
compressing further the plurality of compressed mattresses between the first support and the second support;
coupling the first support and the second support together, the coupling restraining expansion of the plurality of further compressed mattresses to form a stack assembly; and
shipping the stack assembly from a first location to a second location.
