Abstract

A method of forming a mold having cavities (240) for molding loop-engageable, hook-shaped fastener elements is provided. The method includes supporting a first plate (236) having an outer surface (242) that defines a plane; cutting said outer surface (242) with a material-cutting beam (231) of a laser (234) along a predetermined curved profile to cut a cavity (240) into said outer surface (242) of said first plate (236), said predetermined curved profile being generally hook-shaped, and positioning a second plate adjacent said outer surface (242) of said first plate (236), said second plate providing a side wall surface for each of said cavities (240) of said first plate (236). A hook product includes a stem portion integrally molded with and extending from a sheet-form base to a distal end, the stem portion having a planar side, and a crook portion extending from the distal end of the stem portion to overhand the sheet-form base in an overhang direction, the crook portion having a flat planar side co-planar with the planar side of the stem, and an upper surface extending upwards form an upper extent of the planar side of the crook portion to an apex.

1. A method of forming a mold having cavities (2,90,114,127,240) for molding loop-engageable, hook-shaped fastener elements (250,260,260',260",300,300',300"), the method comprising: supporting a first plate (9,33,237) having an outer surface (19,242) that defines a plane, manipulating a relative position of a material-cutting beam (35,231) of a laser (34,234) with respect to said first plate along a predetermined curved profile to cut a cavity (2,90,240) into said outer surface (19,242) of said first plate (9,33,237), said predetermined curved profile being generally hook-shaped, the cavity (2,90,240) defined by a wall (20,118,120) extending into said first plate (9,33,237) from said outer surface (19,242); in a series of subsequent actions, repeatedly indexing the first plate (9,33,237) relative to the laser (34,234) to position the material-cutting beam (35,231) along at least a portion of said predetermined curved profile, the material-cutting beam
(35,231) of the laser (34,234) forming a series of cavities (2,90,240), each having a hook-shaped profile; and positioning a second plate (9a",9b,9d) adjacent said outer surface (18,242) of said first plate (9,33,237), said second plate (9a",9b,9d) providing a side wall surface (18,120) for each of said cavities (2,90,240) of said first plate (9,33,237), said first plate (9,33,237) and said second plate (9a",9b,9d) in combination forming a mold having cavities (2,90,114,127,240) for molding loop-engageable, hook-shaped fastener elements (250,260,260',260",3005300',300").
2. The method of claim 1 wherein said step of manipulating a relative position of a material-cutting beam (35,231) of a laser (34,234) along a predetermined curved profile to cut a cavity (2,90,240) comprises manipulating the material-cutting beam (35,231) of the laser (34,234) along at least a portion of the predetermined curved profile to form the. series of cavities (2,90,240).
3. The method of any of the above claims wherein said step of manipulating a relative position of a material-cutting beam (35,231) of a laser (34,234) with respect to said first plate along a predetermined curved profile to cut a cavity (2,90,240) comprises positioning the material-cutting beam (35,231) at an acute angle relative to the plane defined by the outer surface (19,242) of the first plate (9,33,237) to form at least a portion of the wall (20,118,120) defining the cavity (2,90,240) at a corresponding acute angle relative to said plane.
4. The method of claim 3 comprising manipulating the first plate (9,33,237) relative to the laser (34,234) to position the material-cutting beam (35,231) at an acute angle relative to the plane defined by the outer surface (19,242) of the first plate (9,33,237).
5. The method of any of the above claims wherein said step of manipulating a relative position of a material-cutting beam (35,231 ) of a laser
(34,234) with respect to said first plate along a predetermined curved profile to cut a cavity (2,90,240) comprises cutting only partially through the first plate (9,33,237), a remaining portion of the first plate (9,33,237) providing a second side surface (20,118) of the cavity (2,90,114,127,240), opposite said side surface (18,120) formed by said second plate (9a",9b,9d).
6. The method of claim 5 further comprising a step of forming a series of cavities (2,90,240) on said second plate (9a",9b,9d), the cavities (2,90,240) of the second plate (9a",9b,9d) being of mirror image relative to the cavities (2,90,240) of the first plate (9,33,237), said step of positioning the second plate (9a",9b,9d) adjacent said outer surface of said first plate (9,33,237) comprising aligning the cavities (2,90,240) of said first plate (9,9a,9a',9c,33,236,238) with the cavities (2,90,240) of said second plate (9a",9b,9d) to form a series of hook-shaped cavities (114), each having one side surface (120) formed by a remaining portion of said second plate (9a",9b,9d) and an opposite side surface (118) formed by a remaining portion of said first plate (9,33,237). -27-

The method of claim 6 wherein said second plate (9a' ',9b,9d) has opposite planar surfaces (18), the method further comprising a step of forming a series of cavities (2,90,240) extending into said second plate (9a",9b,9d) from one of said opposite planar surfaces (18), the step of positioning the second plate (9a",9b,9d) adjacent said outer surface (19,242) of said first plate (9,33,237) comprising aligning a non-cavitated portion of one of said opposite planar surfaces (18) of said second plate (9a",9b,9d) with each of said cavities (2,90,240) of said first plate (9,33,237), the second plate (9a",9b,9d) providing a planar side wall for each of said cavities (2,90,240) of said first plate (9,33,237).
8. The method of any of the above claims wherein said step of manipulating a relative position of a material-cutting beam (35,231) of a laser (34,234) with respect to said first plate along a predetermined curved profile to cut a cavity (2,90,240) comprises cutting completely through the first plate (9,33,237), the wall of the cavity (2) extending from the outer surface (19,242) of the first plate
(9,33,237) to an opposite outer surface of the first plate (9,33,237), the method further comprising a step of positioning a third plate adjacent said opposite outer surface (19,242) of said first plate (9,33,237), said second plate (9a",9b,9d) and said third plates defining opposite side surfaces of each of the cavities (2).
9. The method of any of the above claims in which the series of mold cavities (2,90,114,127,240) is arranged on a circular periphery to define a mold ring (9,238).
10. A method of forming a fastener member with the mold ring (9,238) of claim 10, the fastener member having a plurality of loop-engaging fastener elements (250,260,260',260",300,300',300") extending from a base, the method comprising: providing a plurality of the mold rings (9,238) of claim 9; assembling said plurality of mold rings (9,238) in a stack-form to provide a molding apparatus (1) with an exposed outer surface comprising said peripheral edge surface of each mold ring (9,238) and said series of cavities (2,90,114,127,240) extending inwardly therefrom; -28-
introducing molten thermoplastic resin (5) onto said exposed outer surface of said molding apparatus and into said series of cavities (2,90,114,127,240), said peripheral edge surfaces shaping said thermoplastic resin (5) to form a surface of the base of the fastener member (4), said series of cavities (2,90,114,127,240) shaping said thermoplastic resin (5) to form the plurality of loop-engaging fastener elements (250,260,260',260",300,300',300") of the fastener member (4) extending from the base; and removing said thermoplastic resi (5) in an at least partially solidified state from said molding apparatus (1) to provide the fastener member (4).
11. . The method of claim 10 wherein said step of assembling said mold rings (9,238) further comprises providing additional flat plates (9,238) adjacent said mold rings (9,238) in the stack-form of the molding apparatus, said additional flat plates (9,238) forming at least one side of some of said plurality of said loop-engaging fastener elements (250,260,260'5260",300,300',300") of the fastener member.
12. The method of claim 10 or 11 wherein at least one of said mold rings (9,238) has laser cut cavities (2,90,127,240) that are a mirror image of the cavities (2,90,127,240) of another of said mold rings (9,238), said one and said another of said mold rings (9,238) assembled adjacent each other in said molding apparatus so that their respective cavities (2,90,127,240) mate to form opposite sides of a loop- engaging fastener (250,260,260',260",300,300',300") when filled with thermoplastic resin (5).
13. The method of any of the above claims wherein cutting said plate
(9,33,237) with the beam of energy (35,231) from the laser (34,234) further comprises cutting the plate (9,33,237) with the beam of energy (35,231) of the laser (34,234) to define an alignment hole (71).
14. The method of any of claims 10-13 wherein said step of assembling said mold rings (9,238) in a stack-form to provide a molding apparatus further comprises -29-
providing an alignment shell (36) defining a circular aligning surface, and at least one aligning bar (16); and arranging the rings (9,238) in said stack-form with each ring (9,238) being supported on its outer circumferential surface by said aligning surface, said aligning bar (16) extending through a said aligning hole (71) in each mold ring (9,238).
15. The method of claim 14 further including axially compressing said stack of rings (9,238) to maintain the radial alignment provided by said circular aligning surface.
16. The method of claim 14 or 15 further including removing said aligned stack of rings (9,238) from said alignment shell (36).
17. The method any of claims 9-16 wherein the rings (9 ,238) are round and the step of forming includes laser-cutting the outer edges of the rings (9,238).
18. The method of any of claims 14-17 wherein the step of stacking includes axially stacking said round mold plates (9,238) to form a mold roll.
19. A hook product for a hook and loop fastening system, the hook product comprising a plurality of hooks (250,260,260',260",300,300',300") extending from a common sheet-form base, each of the plurality of hooks
(250,260,260',260",3005300',300") comprising: a stem portion (262,262',262") integrally molded with and extending from the sheet-form base to a distal end, the stem portion (262,262',262") having a planar side
(263,265,266'); and a crook portion (264,264 ',264") extending from the distal end of the stem portion (262,262',262") to overhang the sheet-foπn base in an overhang direction, the crook portion (264,264', 264") having a flat planar side (267) co-planar with the planar side (263,265,266') of the stem (262,262',262"), and an upper surface (274) extending upward from an upper extent of the planar side (267) of the crook portion

20. The hook product of claim 19, wherein the crook portion (264 ,264', 264") further includes an opposite side (269), the apex (270) being located at one of the sides of the crook portion (264,264', 264").
21. The hook product of claim 19 or 20, wherein the crook portion (264,264',264") further includes a second upper surface (304) extending from the second side (306) of the crook portion (264,264', 264") to said apex (270).
22. The hook product of claim 21, wherein said apex (270) is located between the first (267) and the second side (269) of the crook portion (264,264',264").

The hook product of any of claims 19-21 wherein the crook portion (264,264',264") of each of the plurality of hooks (250,260,260',260",3005300',300") further comprises a first lower surface (272) that, in a cross-section taken perpendicular to the base and the first side surface (267) through an uppermost region of an underside of the crook portion (264,264',264"), extends downward from said first side surface (267) of the crook portion (264,264',264").

The hook product of claim 23, wherein the crook portion (264,264',264") of each of the plurality of hooks (250,260,260',260",300,300',300") further comprises a second lower surface (308) that, in a cross-section taken perpendicular to the base and the first side surface (267) through an uppermost region of an underside of the crook portion (264,264',264"), extends downward from said second side surface (306) of the crook portion (264,264',264") to intersect said first lower surface (272).
25. The hook product of any of claims 19-24 wherein the upper surface (274) extends at an angle (q) of at least 30 degrees with respect to the base, at the uppermost region of the crook portion (264,264',264"). -31-
26. The hook product of any of the claims 19-25 wherein the flat planar side 267 of the crook portion (264,264',264") has a width "t", at the uppermost region of the crook portion (264,264 ',264"), of at least 50 percent of the overall width "w" of the hook (250,260,260',260",300,300',300").
