Die Faltung und anschließende Drehung um 90° innerhalb des Rollprozesses führt zu einer ausgeprägten biaxialen Scherung der Polymerpartikel und Fibrillierung des gesamten Netzwerkes. Zum Schluss wird das Netzwerk durch Sintern oberhalb der Schmelztemperatur des Polymers gefestigt (US 3,556,161) und das die Scherung

Das Größenverhältnis von Scherstoff zu Polymeφartikel liegt zwischen 5:1 und 2000:1 , bevorzugt zwischen 10:1 und 500:1 , noch bevorzugter zwischen 15:1 und 100:1.
Die Stoffe werden in einem Lösungsmittel zu einem Teig dispergiert. Das Lösungsmittel erleichtert eine homogene Mischung aller beteiligter Stoffe und eine Adsoφtion des Polymers an die Scher-/Werkstoffpartikel. Ein weiterer Vorteil dieses Verfahrens ist die Möglichkeit, während des Auswalzens Teile des Lösungsmittels zu entfernen und somit eine Folie mit höherer Packungsdichte bzw. geringerer Porosität herstellen zu können. Zu Beginn des Prozesses wird die Matte mit dem Lösungsmittel leicht befeuchtet, um eine leichtere Verarbeitbarkeit zu erreichen. Das Lösungsmittel ist nicht oder nur in ganz geringem Maße komprimierbar. Daher wird die Matte komprimiert und dichter gepackt, wenn während des Auswalzens Teile des Lösungsmittels entfernt werden können. Dies kann durch Auflegen eines lösungsmittelabsorbierenden Stoffes während des Walzens geschehen. Polymergebundene Quarzmatte: 10g Quarzsand (Mikrosil und Sigrano Silbersand) der Firma Euroquarz unterschiedlicher Körnung wird mit 20 Gew.% PTFE in Form wässriger PTFE-Dispersion (PTFE-Partikelgröße ca. 200 nm) und ca. 100ml destilliertem Wasser unter Rühren in einem Becherglas ca. 10 Minuten gemischt. Überschüssiges Lösungsmittel in dem Gemisch wird durch einen Papierfilter unter Einsatz einer Wasserstrahlpumpe abfiltriert. Der feuchte, abfiltrierte Teig wird anschließend ca. 2 Minuten lang manuell geknetet und dann manuell mit einer Glasrolle auf einer Glasplatte zu einer 2 mm dicken Matte ausgerollt. Die Matte wird in der Hälfte gefaltete, übereinandergelegt, um 90 gedreht und wieder ausgerollt. Der Falt-/Rollprozess wird 5 mal bei einer Schichthöhe von 2 mm durchgeführt. Anschließend wird die Schichthöhe über das Verringern der Abstandsplatten zwischen Glasplatte und Glasrolle verringert und der Falt-/Rollprozess 5 mal auf einer Höhe von 1 mm fortgeführt. Die Endkomprimierung der Matte unter weiteren Falt-/- Roll schritten findet auf einer mechanischen 2-Walzenapparatur statt, deren Walzenabstand kontinuierlich bis eine Dicke von 200μm reduziert wird. Zur Trocknung der Matten während dieses Prozesses wird ein Papiertuch einseitig auf die Oberfläche der Matte aufgelegt und mitgewalzt, damit der Verbund während des Komprimierungsverfahrens trocknet und höher verdichtet werden kann. Die Ergebnisse diese Herstellungsverfahrens, angewandt auf Quarzsande unterschiedlicher Körnung sind in Tabelle 1 dargestellt. Wie in Ausführungsbeispiel 1 zeigt sich in der Aktivkohlen-Matte der deutliche Einfluss einer ausgeprägten bimodalen Partikelstruktur (Körngröße aktives Material » Partikelgröße PTFE) auf die Stabilität der Matten. Anhand Fig. 1 geht hervor, dass die Stabilität der Elektroden mit
zunehmenden Falt-/Rollschritten N zunimmt. Der Anstieg der Kurven verläuft unterschiedlich, je nach Korngröße; d.h. die Korngröße ist für die effektive Fibrillierung und Stabilität des Gerüstes verantwortlich. Diese „effektive Fibrillierung" des Netzwerkes wird hier der Steigung der logarithmisch aufgetragenen Kurven in Figur 1 zugeordnet. Somit kann ein „(erreichbarer) Fibrillierungssgrad" α für eine bestimmte Partikelstruktur definiert werden. In die Zerreißspannung Z bzw. Stabilität des Verbundes nach dem hier angewendeten Verfahren gehen somit die Anzahl der Faltungen N und der Fibrillierungsgrad α exponentiell ein (siehe Fig. 1 ). Polymergebundenes Lithiummanganoxid: 5g LiMnθ2-Spinell-Pulver mit einer mittleren Partikel große von 10-15 μm werden mit 5 Gew.% PTFE in Form wässriger PTFE-Dispersion (PTFE-Partikelgröße ca. 200 nm), 5 Gew.%> Leitruß und ca. 100ml Ethanol unter Rühren in einem Becherglas ca. 10 Minuten lang vermischt und nach dem in Ausführungsbeispiel 1 angegebenem Verfahren zu 200μm-dicken Matten verarbeitet. Die elektrochemische Charakterisierung der stabilen Matten als Kathodenmaterial in sekundären Lithium-Ionen Batterien ergaben eine reversible Kapazität von >100mAh/g.
