Enhancing Sustainability by Maximizing Fluid Power Efficiency

IT IS COMMON for organizations today to try to maintain a balance between economic growth, environmental protection, and social responsibility through business sustainability initiatives. They are implementing practices associated with environmental, social, and governance metrics, often called the three pillars of sustainability. The governance pillar requires businesses to conscientiously reduce risk by operating ethically, complying with regulations, and being financially stable. The social pillar involves providing fair pay and benefits, a safe and healthy work environment, and equal opportunity to all employees, while forging strong relationships with suppliers and their community. The focus of this article will be on the third pillar – environmental. Organizations that depend on fluid-powered machinery can address their environmental impact in many ways, including lowering greenhouse gas emissions, waste, and energy consumption. These reductions, along with increased operating efficiency, can help decrease an organization’s carbon footprint – a key environmental pillar metric. Operating

efficiency can be measured in several ways including fuel and electricity consumption, operating temperatures, and productivity. Recent equipment engineering research has largely been focused on improving mechanical designs to reduce carbon footprint and improve sustainability. A similar approach in mobile equipment has been to move from internal combustion engines that use petroleum fuel to battery-powered electrification. Significant advances have been made in this area, but growth, acceptance, and infrastructure availability continue to provide challenges. In the interim, fluid-powered systems provide a great opportunity to improve efficiency until new mechanical advances become available, such as battery power, improved pumps, and use of advanced materials. While most organizations look to upgrading their equipment to hit sustainability goals, gains also can be made with existing fluid-powered equipment. Perhaps you’ve heard the outdated adage, “Oil is oil … it’s all the same.” It’s not true. Hydraulic power efficiency can be measurably improved through fluid selection. Certain hydraulic fluid ingredients can affect longevity of the fluid in the system, as well as improve fluid dynamics while flowing from the sump to the pump and back. By changing to higher performance fluids, volumetric efficiency is improved as fluid is pushed by the pump without leaking backwards into the pump. Another sustainability approach that should not be overlooked is reliability-centered maintenance. Even if a high-performance fluid is used in a hydraulic system, it is all for naught if poor maintenance practices are employed. The fluid needs to be treated like it is an important component of the asset, not simply as disposable. For example, volumetric efficiency

gains can be quickly lost if there are leaks in hoses or other pressurized components of the fluid power system. Contamination from the environment or with other lubricants can also negatively affect the performance of any fluid, which in turn affects the performance of the system. Proper storage, transfer, and filtration of the fluid is therefore critical for optimal sustainable performance. Proper fluid fill levels must be monitored as well, as low fluid levels can result in reduced fluid lifespan. The final fluid consideration is what happens to the fluid when it is time to change it or if it accidentally escapes from the system. Certain applications required the use of environmentally acceptable lubricants (EALs), such as marine applications where there is a chance of lubricants leaking into navigable waters. In these cases, regulatory pressures may dictate that a biodegradable, low toxicity, non-bioaccumulation fluid be used. Early on, most of these hydraulic fluids were based on vegetable oils. Operators were often disappointed with the shortened life of the fluids as well as the resultant performance challenges and increased maintenance these required. New synthetic fluids – derived from biobased sources – have been introduced that allow fluid formulators to create high-performance EALs. Sustainable business activities are becoming increasingly prominent. Fortunately, hydro-powered equipment provides an excellent opportunity to positively affect all three pillars of sustainability. Reduced carbon emissions are good for the environment, and efficient equipment is good for employees and society. Improved system efficiency means increased productivity and additional profits, which is good for the organization and those who run it.

continued from page 7 Any malfunctioning sensor within the network can lead to erroneous robotic movements, potentially causing disruptions or even physical damage to the robot's articulated components. In conjunction with the heightened automation and data utilization in manufacturing processes, Industry 4.0's trajectory places greater emphasis on sustainability. Mobile robot arms are expected to minimize power consumption to extend operational lifespans between charges. Efficient sensor power management not only reduces operational costs but also contributes to reduced energy waste. Among the fundamental tasks of a robotic arm is object manipulation, including picking up delicate items. Pneumatic actuators, which convert the energy in compressed air into motion, form the bedrock of various mobile robots. Ensuring the right amount of force is exerted on an object involves precise control of the compressed air pressure supplied to the actuator. In vacuum applications, this is typically achieved by monitoring the vacuum pressure within the evacuated region, where pressure sensors play a pivotal role.

Beyond the initial force required to grasp an object using the actuator, pressure sensors continuously monitor the vacuum pressure during the holding phase to ensure a consistent force is maintained. Pressure sensors embedded in pneumatic actuators must exhibit rapid response times to sudden pressure changes, especially in robots requiring swift physical motions. These sensors also need to be highly sensitive and capable of measuring within the vacuum pressure range. The significance of pressure sensors in robotic arms is evident when developing robots capable of dynamically responding to a wider spectrum of sophisticated tasks. The challenge lies in selecting the appropriate pressure sensor for the specific task at hand. Merit Sensors, a trailblazer in MEMS piezoresistive pressure sensor development, offers an array of compact, low-power sensors, including their CMS Series tailored for smart robotics. Built upon a piezoresistive pressure sensor augmented with an ASIC for thermal and non-linearity calibration, the CMS Series excels as a fully compensated pressure sensor package. Boasting a footprint of a mere 6.8 mm x 6.8 mm (0.27” x 0.27”), these compact sensors seamlessly integrate into pneumatic robot systems, enabling the incorporation of multiple sensors. The sensors facilitate easy integration into smart feedback systems via digital I2C and SPI output options, contributing to the creation of responsive robotics. Moreover, the ability to generate other I2C addresses upon request enhances versatility. The incorporation of Sentium® technology empowers the Series to thrive across a broad compensated temperature range: [(0 to 50 °C or -15 to 85 °C) (32° to 122° F or 5° to 185° F)] while maintaining unparalleled stability. With an expansive operating pressure range of 14 kPa to 1035 kPa (2 to 150 psi), complemented by burst pressures up to 100 times the maximum operating pressure, the Series caters to a diverse array of pneumatic robotic applications. Options such as absolute and gauge variations, along with autozero and output averaging functions, further amplify the ease of integration and usability of these sensors. These sensors feature SMD solder pads with a 1.27 mm (0.05”) standard spacing for electrical connections, accommodating a 2.7 to 5.5 V supply voltage range. Low-power operation modes optimize energy efficiency. All products adhere to RoHS compliance standards. Fluid Power Industry Growth Trend

The latest data published by the National Fluid Power Association shows the 12 month moving average of shipments for hydraulic and total fluid power plateau while pneumatic continues to increase. The year-to-date % change (2032 vs. 2022) for total fluid power shipments in May 2023 is 8.7%. Mobile hydraulic orders received from June 2022 to May 2023 are currently 93.5% of the orders received from July 2021 to June 2022. When looking at raw index data, pneumatic, mobile hydraulic, and industrial hydraulic shipments decreased when compared to last month. These charts are drawn from data collected from more than 70 manufacturers of fluid power products by NFPA’s Confidential Shipment Statistics (CSS) program.

The International Fluid Power Society Has Unveiled Innovative Hybrid Training Programs!

THE INTERNATIONAL FLUID Power Society (IFPS) has recently revealed the success of a new hybrid certification review training program. This program is designed to provide professionals with the knowledge and skills required to obtain an IFPS certification. We’ve reengineered traditional technical training by incorporating a blended learning approach, combining 42 hours of online instructor-led sessions with hands-on labs facilitated by instructors. The labs utilize a specially designed custom training kit to enhance the learning experience. The pilot program was launched through a collaborative effort with three fluid power distributors in Ohio. Together, they joined forces to equip and empower 11 candidates with the essential tools for effective training to obtain the Connector and Conductor Certification. IFPS facilitated weekly online training sessions and collaborated with designated personnel onsite to facilitate practical laboratory sessions within their respective companies. IFPS now independently delivers this training to individuals and companies aiming to offer their employees a thorough review of the essential knowledge and skills needed to pass a designated certification exam. One of the key benefits of the new program is its flexibility. Companies can offer both the online and in-person training at a time of day that is convenient to them and either appoint specific individuals within their company who have the best experience to provide in-person labs/ training sessions or opt to have Accredited Instructor supported virtual hands-on labs, allowing participants to reinforce what they’ve learned in a practical scenario. Other highlights include: • Comprehensive 42-Hour Training: The program offers an in-depth curriculum that covers essential aspects of fluid power mechanics, ensuring a strong foundation of skills and understanding. • Tailored Training Kit: IFPS has meticulously developed a specialized training kit tailored exclusively for this program. This kit, which will be shipped to you, includes state-of-the-art tools and equipment carefully selected to facilitate hands-on learning and practical skill mastery. 10

Virtual Instructor-Led Sessions: Participants will engage in 12 virtual sessions, each spanning 3.5 hours, conducted twice weekly. These interactive online sessions will be led by an IFPS Accredited Instructor who will provide guidance, address questions, and offer valuable insights to enhance the learning experience. • Hands-On Learning Labs: Part of the virtual sessions include Accredited Instructor supported hands-on labs, allowing participants to reinforce what they’ve learned in a practical scenario. These labs enable hydraulic mechanics to refine their skills, build confidence, and develop proficiency. • Session Recordings: All sessions are recorded for convenient review and reinforcement for the duration of the program and two weeks beyond. The IFPS has reported that the hybrid certification review training program has been a great success. Participants have praised the program for its comprehensive content, flexible delivery, and the high level of support provided by the IFPS. In fact, the pilot program was so successful, the distributors decided to have these 11 individuals participate in another program, being held this fall, for the candidates to obtain their mechanic certification. The IFPS's new hybrid certification review training program is an excellent option for individuals and companies looking to improve their employee’s knowledge and skills, increase safety, enhance productivity, improve work quality, provide a competitive advantage, and potentially reduce costs. The program provides a flexible and convenient way to learn while still providing the practical, hands-on training essential for success in this field. INDUSTRY ECONOMIC OPPORTUNITY CONFERENCE RECAP

T

he NFPA 2023 Industry Economic Opportunity Conference took place on August 15th and 16th at the Westin Hotel in Itasca, IL. Drawing over 275 professionals from the Fluid Power industry, the event aimed to provide insights into both global and national economic trends. The conference kicked off with a presentation by Jeremy Bess from ITR Economics. Bess highlighted a key development: the gradual easing of supply chain bottlenecks. While this may appear positive, it's accompanied by a decrease in demand, resulting in a slowdown of global economic growth. As a likely consequence, a mild recession is expected to emerge by late 2024 and extend into 2025. Particularly for the Fluid Power industry, the next three quarters (Q4 2023, Q1 2024, and Q2 2024) could be challenging. However, there's an optimistic outlook as the industry is predicted to rebound by mid-2025 in alignment with the global economy. Sean Metcalfe from Oxford Economics delved into global industry dynamics and the transition within the Energy Markets toward Artificial

Intelligence (AI) and Electric Vehicles (EV). While the growth of Global Economic and Industrial Activity in the US, Europe, and Asia is projected to moderate through the rest of 2023, this moderation will hasten industry downturns. Notably, interest rates will play a role in dampening Global Manufacturing. Despite the US economy's resilience in 2023 driven by robust labor markets and increased consumer spending, a very mild recession is predicted for 2024 due to tighter credit conditions and the alleviation of supply chain concerns. Emerging technology was covered by Scott Klososky, who focused on Data Science and AI. Klososky emphasized the indispensable relationship between data and AI, defining Data Science as the mastery of leveraging data for generating insights, utilized by both humans and AI to make informed decisions. He also introduced the concept of Decision Science, where analyzed data informs business decisions meeting specific objectives, whether conducted by humans or AI. The trajectory

points toward a shift in decision-making: 50% of decisions will be made by machines and 50% by humans, a significant shift from the current 10% machines and 90% humans. Taylor St. Germain from ITR Economics provided an overview of Global Markets across Key Sectors. Anticipating a downturn in Industrial Production for most economies in 2024, St. Germain attributed this contraction to higher interest rates experienced in 2023. However, a turnaround is predicted for the latter half of 2024, driving robust growth from 2025 to 2029. Both the Hydraulic and Pneumatic sectors within the Fluid Power industry are poised to benefit from this upswing, as Manufacturing stands to gain from the repatriation of Semiconductors and Electric Vehicles. Adrian Lloyd from Interact Analysis elucidated how Manufacturing Industry Output is determined, focusing on their approach to gathering and processing information for a comprehensive overview of the Global Manufacturing Economy. The company specializes in Industry

Automation, encompassing Mobile Hydraulics markets, Robotics/Warehouse Automation, and Commercial Vehicles, including Off-Highway markets. Looking ahead, Lloyd foresees a "down cycle" in 2024 without a global recession, particularly in North America and Europe, while Asia maintains its growth trajectory. The conference concluded with Jim Meil of ACT Research offering a distinct perspective on the Fluid Power industry. Contrary to the prevailing sentiment, Meil anticipates a slow economy rather than a recession. His outlook for 2023 is cautiously optimistic, characterizing it as fair but not exceptional. Meil expects the Fluid Power industry to gain momentum starting from the fourth quarter of 2023, with an improved outlook for 2024. A primary driver of this positive shift is the release of pent-up demand stemming from the supply chain disruptions observed in 2021 and 2022. •

REPLACING + ALIGNING A HYDRAULIC CYLINDER W

hen installing a replacement cylinder, confirm that it matches the original part. Inspect the linkages and connection points for wear, such as cracked or oval-shaped brackets or worn clevis pins. Installing a new cylinder into damaged or worn connections may cause short-term failure by misalignment or side-loading. Ensure the cylinder is positioned correctly in the mounts. The cylinder barrel is mounted to the stationary member of the machine, and that the cylinder rod is mounted to the moving member of the machine. This is done so that the hoses will not be torn loose as the cylinder extends. Notice in Fig. 3.31 that if Cylinder A were installed backwards (with the ends reversed), the cylinder rod would move the cylinder farther away from the tractor and take the slack out of the hose, potentially stretching the hoses enough to cause failure. Cylinder misalignment means that the load is not applied along the centerline of the cylinder as the rod extends and retracts. Misalignment is associated with rod cocking, a bent cylinder rod, galling on one side of the rod, and uneven wear at the opposite edges of the rod or cylinder bushing and rod pins. Engineering problems and misapplication account for some cylinder misalignment problems, but most are caused by operator error and abuse. If a slight misalignment cannot be avoided then the use of a spherical rod eye attachment (Fig. 3.32) may be required to compensate. Side loads can be caused by bent or twisted structures, which result in the pivot points of the cylinder no longer being on a parallel plane. As the cylinder extends, the misaligned pivot points will induce enough of a side-load that the rod seal may begin to leak and also cause excessive wear on the rod-bearing surface.

Safety Tip: Please make sure to observe all safety precautions including use of personal protective equipment and suitable fluid containment.

All the mounting bolts should be torqued to the value specified in the service manual. All the pivot points should be greased upon completion of assembly and periodically as per the machine's recommended maintenance schedule. When a hydraulic cylinder is replaced, it must be bled to get the air out of the cylinder. Remember that air is compressible, and there is a potential safety hazard present if the cylinder is extended or retracted against a load. The safest method of removing the air is to cycle the unmounted cylinder, cap the ports, and then install it. This method will not work if the oil will drain out of either of the cylinder ports when connecting the lines after the cylinder is mounted. Other methods include using automatic air bleeds or temporarily connecting bleed hoses to pressure test points on the cylinder. Do not fully extend or retract cylinders until air is bled out of a system. If large or very long return lines are in the system, the air WWW.FLUIDPOWERJOURNAL.COM • WWW.IFPS.ORG


in these lines will, if allowed, aerate the fluid in the reservoir. Aerated fluid will cause the pump to aerate and the system to operate erratically. Careful analysis and preparation must be made before and during the air-bleeding process. It may be possible to connect the cap-end of the

cylinder to the stationary mounting and cycle the cylinder under no load conditions, but there is the possibility that the rod-end will be rammed into another machine member as it extends unless it is supported and allowed to move freely. Before mounting one end of a hydraulic cylinder and then cycling it to bleed it, be sure that the rod eye will not be forced into another member of the machine when the rod extends. Once the air has been suitably bled and the cylinder properly attached, cycle the function with no load to inspect for any indication of misalignment or side-load. If either condition is observed, take corrective action before operating under load or putting the machine back in service. •
